Question e40d popping?

maybe long post , hopefully not too confusing.
94 Bronco,351w e4od trans, is making popping sound from underneath under mild acceleration when in 4x4 high and low range.
Up to this point I have replaced radius arm bushings (with polyurethane), checked recently installed MM manual hubs (auto to manual conversion w/spindle nut conversion kit). Also rechecked wheel wheelbearings.
Next I pulled recently installed transfer case (used bw 13-45) took tc to transmission shop assuming chain was worn/slipping.
trans shop guy says transfer case is A-OK
He also says there's a good chance I got transmission problems.
The trans seems to do ok in 2wd. Although it does have about a two second delay when you pull it into reverse, and sometimes a mushy shift from 2nd to 3rd.

Any other thoughts/Ideas or is time for trans overhaul. thanks Ron

Also problem occurs going staight, not only while turning.

aay? come on guys, I know there are some transmission guru's out there. I gotta think that if it was the trasn it would also act up on 2wd.
Service manager @ ford house says maybe spider gears in front diff. Any input would be great. Ron

As far as the popping goes. Check the trans crossmember. If it is still rivited in place. Drill and replace with bolts

Hey 4x4flareside, thanks for the reply. I may be changing motor mounts this weekend. I'll check out the crossmember.

If it doesn't make the noise in 2WD and it does in 4WD then it is the transfer case. Most likely the chain is indeed slipping.

If the shop says its fine, find another shop.

A 2 second delay in reverse is a transmission problem unreleated to the popping in 4wd. Oh, and the 2-3 shift should be pretty tight in an E4OD.

The reason I suggested the trans crossmember was because my 95 had a "popping" sound coming from undeneath. Sounded kinda like someone hitting the frame with a hammer. I called the dealer and found out there was a TSB (not recall) on the rivets. They loosened up enough that under acceleration or turning there was enough flex between the frame and crossmember that when everything moved, it "popped". I might be wrong, but I figured $4.00 in bolts an an hours time would be a good place to start. You are right Clubwagon, about the trans. That is a different issue, and these E4OD's make me nervous. But since there are 51 pages on Transmissions on this web site, I hope to learn something. There seem to be some Knowledgeable people on here.

Thanks for the input guys. I'm planning on working on it this weekend. Hopefully I'll get something figured out.

my '91 f150 2 x 4 makes a popping sound like when backing out of the driveway or going slow. i know it's a rivet, maybe on the rear leaf spring hangers. i've seen several posts on loose rivets, and TSB's as another poster said. Also you might check u-joints. there a bit hard to detect sometime, you need to be on level ground , tranny in nuetral so you can push and pull the dshaft at the ujoint, push hard in a up and down and sideways direction. (should be no slack or loose type movement)this might be my problem, not sure. let us know what you find out.... pross

Okay, Replaced all u-joints in the front axle w/spicer. Also replaced ball joints while I was that far in. Also pulled front diff and had it checked out. Also replaced moter mounts. Still made the noise.
Sooo... yesterday I installed np208 transfer case and lo and behold, no more popping and jerking.
