There is no way you are getting tight enough.

Your bracket is bent/broke or the tensioner is just not quite lined up. I think its just not quite lined up, so should be as the title suggests.

Here is what an installed tensioner looks like, see how close the springs are tightly wound:

I felt it, hard to say what it is. Here's another angle. I'll keep it on a list of things to check as I pull the airpump.

It feels like it will snap the bolt if I go much tighter. But I'll do ut with a torque wrench until it says it's right.

Will update after torquing it down more.

We have an ANSWER!

It is back together and running well.

It was the bracket the tensioner & alternator attach too. The threads for the tension were stripped. How it held on as long as it did is wild.

We used a replacement bracket from my old 94. The swap was straight forward and went well.

A word of caution, beware if you buy a truck from a farmer. Some of their 'repairs' are definitely not found in the repair manual.
