I have a 2000 F250 that has a clunking noise when in 4x4. I have replaced the locking hubs, the wheel hubs/bearings, vacuum seals, transfer case, and u-joints. What am I missing? I did notice, with the new (remanufactured) transfer case, that there is what seems to me to be a significant amount of play in the front drive shaft at the yoke entering the transfer case. If I lock the hubs and do not engage the transfer case to 4-wheel drive, there is no clunking. Is my new (remanufactured) transfer case cooked, or am I missing something?
When is the clunking happening? is it clucking when shifting into 4x4? when you accelerate? brake? turn?
can you describe exactly what you are hearing/ feeling and what the circumstances are that it occurs?
Similar issue here, 2000 F350 PSD ZF6. Anytime the hubs are locked in there is what sounds to me after years in the auto industry like a bearing noise. Regardless of 2wd or 4wd. If you unlock the hubs and put in 4wd there is no noise and none in 2wd either. The moment you get out and lock the hubs it makes noise. Lifted the truck up and let the tires turn with hubs locked and 4wd, no noise, only time there is noise is on the ground. Checked everything I could, and I can't feel any play in the ball joints, tie rods, or wheel bearing.
Sounds like it might be something in your front differential. Might want to pull the cover and check lash, refresh fluid, and inspect things.
if it I let happens locked in on the ground, that’s when there is load on the diff.

How sloppy is the slip joint?? enough t make the noise? Have you tried jacking up each side alone with the hub manually locked and spin each wheel and listen and feel for binding or anything else? Pop the diff cover and look for chipped spider gears and metal chunks also might be some things to look into.
