I've got a 1991 7.3 IDI the 5-speed manual 4x4. It's got around 163k on it but was owned by a farmer before me so it's been used. The transmission is slowly gotten worse since I bought a truck. I put on a new flywheel single mass and clutch kit, I got the correct clutch for the single mass light wheel. And it's got bad gear roll over noise now, 2nd gear synchro is weak 4th gear synchros out, and today it's got a new problem. When I shift to reverse it's hard to shift into reverse, and when I'm shifting out it gets stuck between 5th and reverse. It goes slightly up past neutral and slides somewhat into fifth. I can't get it into neutral unless I shift all the way in the fifth and then bring it back to neutral. It feels sticky during this process, like something is not right. But every gear works fine and no other noise than the "rocks" in my transmission cause by the gear roll over.
What could be my issue? I want the transition rebuilt but a local shops and it's cheaper to buy a reman unit. I don't have the money for that right now just trying to kick it down the line.
Gear roll over noise is normal for a single mass flywheel, that was one of the reasons they developed the dual mass flywheel. Some people have lessened the noise by trying different fluid, and usually by adding an extra quart over normal capacity (pull the shifter off and fill through the top of the transmission)
You should NOT be able to shift from reverse to 5th. There is supposed to be a little metal tab thingy in the shifter that blocks it from sliding up to 5th, unless you go back to neutral. Sounds like that piece isn't in the right position.
I decided to change the fluid just to see if it could help, even though I changed it 1000 miles ago. I went with 3 quarts of synchro mesh and 1 bottle Lucas automatic transmission slip fix (wanted something with higher viscosity, that was not gear oil). After running it around for awhile the issue seems to be fixed. My best bet is dirt got in there when my shifter boot tore and jammed up the reverse plate thing you all mentioned. But I can't say what was wrong for sure. The roll over is also better now still has a noise but it's bearable.
It still has the problem intermittently. I guess it's time for a new transmission. Unless I can find the flywheel housing for SAE2 and put on a 13 speed.
