Broken exhaust manifold stud

Hello everyone, I was just doing some basic maintenance on my 2000 Excursion V10 and was shocked to see one of the exhaust manifold studs was missing! The shock turned to horror when I realized it not only was missing, but most of the stud was still in the head. The truck is still under the basic Ford warranty so I wanted to know if anyone had any suggestion what I have to say to get Ford to fix it. It gasket hasn't blown out (yet) but I know it will happen eventually. FYE - it's the passenger side, rearmost cylinder, top stud. I assume it was broken off during assembly since I've never had or worked on anything on the exhaust. Worst part is what's left of the stud is recessed in the head with nothing to grab on to.

I have a feeling Ford is going to say to take a hike, but if I can get them to fix their manufacturing defect without screwing anything else up, I'd love to save myself the work.

If anyone has any suggestions (other than getting out the drill and an EZ out) please let me know.

It's under warranty??

Don't let up until they fix it. Period.

If the truck is still under warranty, then by all means let the dealer worry about it. Just tell them that you were doing a routine inspection of the engine & noticed the problem.

Kevin,
In researching headers for my Super Duty, I've "heard", of some stud problems with the V10. Aluminum heads, Steel studs, Cast Iron exhaust, so all expanding at a different rate. I'm sure it should be a warranty item, so have the dealer fix it, and he should check the condition and torque on all the other studs/nuts, while he is at it.

Thanks for the heads up Mark. I have an appointment at the Ford dealership on the 29th, so I will hopefully have everything resolved then. I'm going to take your advice and see if they are willing to check out the rest of them while they have it. Have you heard of any remedies like stronger studs or anything along those lines? Or maybe the aftermarket people have something special for use with headers.

You have to love when things turn into more than they seem. Brought the Excursion to the dealer on Wednesday - they said it would be done in the afternoon (wishful thinking.) Spoke with the service manager who said that they inspected all the studs and decided to replace all on the passenger side but the vehicle wouldn't be done until the next day since they had to get more studs. Thursday - received call from dealer saying that they weren't able to remove the broken stud and were going to be replacing the head! Just what I don't want done to a vehicle with 29K miles - but the vehicle would be done Friday early afternoon. This morning (Friday) I get the call from the service manager, rather than replace the head they have it at a machine shop and they are trying to remove the stud. Of course this now means being without the truck for the entire weekend. Right about now I am wondering how long it would have been before the exhaust manifold had a leak.....hmmmm, I should have taken my chances. I guess I'm going to have to dust off my old Ford van ("Old Reliable") since Excursion will be in the shop for the weekend.

I'll let you know what the Monday story is.....
