my transfer case had this strange problem where it would pop out of gear while driving, usually while slowing down. It would then make a horrible grinding noise and the only way i could get it back in gear was to stop, put the transmission in neutral and shift to four-low and back. it never had any problems in 4-lo, just during two wheel drive. I took the T-case out yesterday and tore it down for inspection, but i could find very little wear on the parts. the only wear i can find is on the retaining plate of the planetary gear assembly. it has a plastic "guide" for the range fork, and the plastic on it is burned up looking and worn down a whole lot where the fork contacts it. Does anybody think this is the problem or am i looking at a bigger problem?
I believe the forks are held in place by the two shafts that stick out the top driver's side of the case. Those rods are linked together by a steel arm that connects to the shifter.
The two shafts have notches in them (inside the case) that a spring loaded ball bearing drops down into to hold them in place. If the ball bearings or the springs gets worn down, there's not enough to hold them in place when you decel and put pressure on the gears.
I've also seen guys put a body lift on that limits the travel of the shifter. It doesn't allow it to go all the way into gear and doesn't allow the bearing to lock it in place.
