Do all your HVAC settings work? My front foot leaks some which is a vac leak on the 96. Vac reservoir for it can leak too. Happened on my '88.
I have also had rotten vac plugs over the years leak a bit. Not huge but some. Maybe a combination of issues is causing this, unless you swapped all then disregard this.
i had the vacuum connector in the passenger foot well where the line comes through the firewall and connect to the junction that sends it through the cab on the 04 break. that was hell finding!!
apparently "bigfoot" got in the passenger side and kicked the junction point, breaking one leg off.

Interesting that you bring that up. My AC blows super cold but when I run it for a while the blower seems to lose force. I can adjust the fan speed and you can hear it changing speeds but barely any air comes out of the vents. If I park the truck for a while or turn the AC off for a while, it will come back strong. Wondering if there could be some correlation. Also when I shut the truck down TONS of water condensation comes pouring out of the underside of the truck (ice cold water so it's definitely coming off the condenser).

sounds like your evaporator core is freezing blocking air flow through it. then when you shut it off, the ice melts and pours out the drain.
Sounds like the pump isn't keeping up with demand and/or there's a leak.
Do these trucks have a vacuum reservoir? If everything else proves out good then additional vacuum reserve may be your solution. I say this because you added that the problem happens on repeated braking applications, and not on the first time. You can run out of vacuum for the booster with repeated use.
Cleaning the evaporator is usually the solution. The airflow through it should keep it warm enough to prevent freezing, but a dirty evaporator won't pick up enough heat and freeze up. But, check the low side pressure that it isn't too low too.
Took apart the evaporator and holy cow was there a lot of crap in there. Not necessarily inside the fins but caked in the bottom of the housing and around the edges. I cleaned and used a shop vac to suck out in between the fins. Was fairly simple to get it out but what a bear getting it back in. I will report back in once I have been able to drive it for a distance and check how the AC performs and if I am still getting a severe dump of condensation.
Checked the vacuum level on the pump and it's currently only pulling 13-14 PSI so nowhere near the needed 20-25 PSI. Before anyone asks, I did hook the gauge directly to the pump and not at the manifold. This makes sense since the brakes tend to work good with the AC off but if I brake, let off, and then brake again the pedal goes rock hard and I have to stand on it to even slow down. I ordered a new pump but the only one I can get in a timely fashion is the CARDONE which I am told is not the best one to buy. The one in there now is a Dorman which has only lasted about 2 years at best. Hoping for a winner but not holding my breath.
IMO, just replace the evap if it is that soiled. Mine was disgusting and I wasted hours cleaning it through the fan hole and resistor hole. NuCalgon makes some really nice stuff for that. BUT you may want to see if you can weasel in some cheapo engine degrease from Walmart as it is foamy for a quick clean...no worries it will just drain out the hole.
Low charge also causes freeze up, but the FOT should meter it from freezing in conjunction with the pressure switch.

Sounds like the pressure switch is not working on the dryer.
It should keep a closed circuit at a certain pressure...say 45psi and pop open around 28psi. This will cycle the compressor to prevent freeze up. Maybe the switch has been bypassed, shoot a pic. Also any idea if has a red FOT or blue? Red is for 134A and blue R12, changes the orifice diameter due to refrigerant molecule size.

Is it still freezing up after cleaning? Or are you describing what it was doing before?
