How Much Transfer Case Play is Normal?

97 Mercury Mountaineer, AWD. How much play in the front output shaft is normal? I'm trying to chase down a vibration that starts about 45 mph and gets worse the faster you go. With the transmission in part, the rear output shaft has essentially 0 play. The front shaft will turn 5-6 degrees freely. Thanks for the help.

Are you talking about rotational play? If you block the wheeks and put it in neutral, you will probably see the same play in the rear. I have a rear worn bearing that has a lot of up down play. Bought the vehicle used and there was almost no fluis in the case causing the bearing to run without oil. It has just gotten worse and caused the flange bolts to come loose. Check the U joints for play. This is impossible to do with the vehicle in park.

Yes, rotational play. I put it in neutral and checked and the rear shaft play. It is barely perceptable. While the front is about the same at 5-6 degrees. I have plenty of fluid in the transfer case, checked it after purchasing a couple of months ago.

Is it possible the binding driveshaft bent the front output shaft? Is there an easy way to tell if the output shaft is bent?

The front is chain driven so you can expect a little more play. The chains do get longer over time. That's why I've made my 4WD AUTO into 2WD with a switch on the clutch, to save on chain strain. You can experiment by removing the front drive shaft. Use a chisel and hammer on the center section of the CV to unstick it from the flange. I pulled the CV out by mistake and that was a job to get back together. Ordered my rebuild kit yesterday. Hope I can get the bearing in without splitting the case.

I've already taken the driveshaft out and didn't get any vibration or noise with it out. I just wasn't sure about driving around with the AWD with only the rear wheels connected.
