Auto 4x4 in my truck doesn't work due to vacuum leak at hubs. When I put in manual mode, the hub has really load clunk noise when making a u-turn. The steering wheel also vibrating back and forth widely when this happened. When turned the 4x4 switch but leaving the hub locked, there is grinding noise at the transmission/transfer case. Are these symptoms expected in manual 4x4 ?

if you’re making these u-turns on high-traction areas like asphalt or concrete then stop doing that. That kind of tight turn in 4x4 should be done on very loose terrain. Even hardpacked dirt is too much traction.

The grinding noise was in 2x4 with the hubs being still locked in 4x4 (transfer case is free rotating and wheel axles are locked?)

“auto” on the hubs means the hub will automatically lock and unlock when 4x4 is engaged. When 4x4 is activated the hubs auto lock but remain locked until you go back to 2 wheel drive. That auto doesn’t mean they’ll automatically go in and out of auto.
Driving with the hubs locked and in 2 wheel drive is ok. Worst thing to happen will be a slight reduction in fuel economy.
the noise coming from the transfer case while in 2 wheel drive might mean something has messed up. It’s possible you might have damaged something by doing that u-turn in 4 wheel drive on dry pavement. Maybe try driving in reverse in 2x4 for a few feet in case something hasn’t disengaged properly? If the noise persists I’d look further into the source of it to determine the cause.
