Hey guys been struggling with this issue off and on for the last few months and I cannot figure it out.
93’ f250 with 7.5/460. 149,xxx miles
2-3 months ago it just wouldn’t start or crank. Upon key turning it just did one loud click at the starter.
battery tested fine, threw a charger on there anyways still nothing.
pulled the starter it failed so I got a new one.
Still no success.
so I jumped the solenoid to test that failure and nothing. I uninstalled the new starter had it tested and it was good. Reinstalled and still didn’t work. I replaced the NEG- battery terminal and ground to a new spot. And removed the starter on the same time and cleaned up the surface of the starter/trans connection to get a better ground and something worked that night. 🤷🏻♂️
so 1-2 months went by. I drove it like 4-5 times 2-10 miles each time and started it up probably 10-15 times since then. It’s not a daily driver.
so last weekend drove it 30 ish miles just hummin along back roads to find a spot to pull in a field and star gaze. 40 minutes later it won’t start again 💩 . Just the single click. Tried to jump it no success.
battery failed a test without charging it. It was 3.5 years old anyways so I just replaced it. Still nothing, so I replaced solenoid again still does the single click.

Im just at a loss for words, pretty much replaced everything. Any ideas? Suggestions? Experiences?
Im planning to install a new POS+ cable this weekend and try and clean the surface between starter and trans this weekend too I guess. 🤷🏻♂️
It’s painted metal from the factory. Should I grind it down to bare metal or just scuff it up a little? Looked fine when I replaced it but it’s worth a shot for a cheap fix.
Here’s a pic of the terminal and cable as it is. Makes me think the wire is corroded somewhere down the line. Not to say it’s this specific spot. Just the overall condition of the cable.

I usually go down to bare metal around one of the mounting bolt holes, it doesn't have to be a bunch and then smear some dielectric grease on the bare metal, so I don't end up with a rust magnet. And yeah, from the factory, the bolt generally provides a good enough ground path, but over the years, corrosion in the threads, and whatever else, can cause that to get a little less ideal.

That doesn't look *great* but I've seen a hell of alot worse.
do a voltage drop test from one end to the post and if it’s significant replace if it is in spec it’s okay.
shouldni also test amps at the starter? 🤷🏻♂️ It could be getting 12.4-13 bolts but not enough amps? Right? I really have no idea. Just a thought. That’ll be a weekend project.
