Just wondering if anybody makes a lower C pillar patch panel yet? Or maybe a cab corner for a superduty can be cut down to work? I haven’t started any body work yet but just starting to get a plan together.
Nobody does. The superduty ones are not an exact match either, and take extensive modification to somewhatwork. Your best bet is a junkyard on the west coast or down south, Texas, Florida etc..

I'm looking into what it would cost to stamp several hundred. Finding a perfect part is the issue at this point. I've even looked for the 3D and drawings at work... No dice.
I think the SD part is too different. I looked hard at it for mine and just wouldn't work. The SD part is a harder corner than the EX. Rear doors are different too.

I have used super cab lower rear "C" door pillars in the past a few times when I was unable to find a junk yard one. It still requires a fair amount of fabrication since it's NOT a direct fit but will work. If the rust is into the lower fender on the rear quarter between the wheel and C pillar, a for lower front bed section of a super duty bed will fit with minimal fab work since it follows the body line and wheel well on a Excursion almost perfectly.
I was able to have a full 4 door cab corner modified to fit my Excursion, but only because the guy I had working on it was a very solid welder. Here are some pics:
