Please help me understand what may be going on here.
Yesterday, took a 120 mile round trip. Exhaust filter showed full when I started and watched it go down to 0%, roughly 50 miles (highway driving). Did about 10-15 miles of city driving before heading back out on the highway for another 50 - 55 mile run home. Got home, checked filter status, read 40% full.
Don't make anything of it. Its working the way it should. As long as the engine is running the DPF will fill up, when the computer thinks its ready it will perform a regen like you already noted. Keep the DEF full and that's all you are required to do.. If there a bunch of red warning lights and messages come on then start to worry. Get to a dealer to get it fixed.
If you perform an operator commanded regen it seems to clean better and take longer to fill up. At least that's my experience. I sometimes go 75 miles before it moves off zero. I also use Better Diesel FPC which I noticed a remarkable difference in distance between regens once I started using it.

Yes the FPC is amazing stuff, not for your average single truck operator. We dose our 5k holding tanks at work with it. Its right about 200.00 a gallon but it does have impressive results.
I just started using Hot Shots Secret Everyday Diesel Treatment additive, hoping that helps this all out.
If you don't get the results you're wanting, try Better Diesel. A 16oz bottle treats 400 gallons. I typically go 525-550 miles between regens now. Before my average was 375ish.
If you're wanting lubricity, Optilube is the way to go.
There is zero consistency in regenerations. That is because, just like your mileage may vary, it never goes down the exact same way. Same for going up. It depends upon how much soot your driving cycle adds to the filter. Small changes are still changes. Additives won't do anything except make your wallet a little lighter.

I disagree with you, I always do a forced regen and my driving habits are consistent. My F250 is not my daily driver so my driving habits and conditions are pretty consistent with the only variable being the temperature outside. I compiled enough data to firmly say I saw a huge improvement in distance between regens once I started using FBC consistenly. Also my regens take less time. So while I am not here to start a pissing match, I am just speaking from my own experience which does not agree with your blanket statement.
It could be worse (or better in my case, I used to hate seeing those damned messages on my '08 6.4l)! I have a 2019 F-450 XLT and all I have is a DEF Gauge and a DEF Status Display - absolutely NO Indication of Regen Status, Forced Regen Capability, etc. - I think all that comes in with the next Level of Truck above mine (ie: King Ranch, Platinum, etc) I just keep an eye on my DEF Level and fill when necessary!!!

My Lariat Ultimate doesn't get any notification. As far as I know, none of the 2017+ trucks do.
