I'm replacing my ZF5 with a rebuilt while I'm in there I'm replacing clutch and flywheel (mine is missing partial teeth) and clutch master and slave. I dropped the transfer case which is a BW4407 holy ***** that thing is massive. The fluid was brown and nasty but there are no signs of leaking it seemed to shift into 4x4 fine prior t removing it. What are the rules of transfer cases? Should it be overhauled before putting it back or should I just clean it up and slam it back in? Also I have the oil pan dip stick leak has anyone used the strictly Diesel repair if so how did it work out? Thanks
That 4407 is a pretty stout case. I would just drain the fluid and install new Dextron. I have that adapter on the 96 cab and cassis truck. It seeped a little on installation, so I use a little silicone permitex along with the o-ring. It has been good since.
Easy enough to split the case to peek inside. I would at least and replace any case seals. Clean it while open...wipe out, degrease, brake clean, toss in dish washer. I would fill with cheapo lube (I guess ATF in this case), run it for a bit, drain and fill again to get any remaining **** out of it. Does it have a magnetic drain plug? If not, you could take one of yours and drill a hole in it. Epoxy a cylindrical rare earth magnet into it, toss it in.
I have that Strictly Diesel thing, works nice. NO leaks. Only tricky part was poking that inner ring into the bottom of my oil pan, that tested my patience a bit.
I'll open up the TC and take a look to see whats what. While I have the trans out I think I'm going to replace the stock down pipe what is the consensus on the best fitting down pipe for the 7.3? The trans is jacked up right now all I have to do is remove 2 more bolts in the support and pull it out but I got hungry and must eat now :P
Transmission is out. The best part is I got stung by a scorpion directly on my knee while taking it out. Now my leg from the knee down is numb. I'm done for the day I didn't even look at the clutch.

that would warrant a cold beverage. Tomorrow is another day
the two piece work wells. It gives you some flexibility to ensure proper fitment. Just make sure you orient the clamp so it doesn’t rub on anything.
I just ordered the 2 piece Diamond Eye from Riff Raff I got the cheap $85 aluminized option. Tomorrow I have to contact the Transmission guy that has rebuilt ZF5's and then order a clutch. I'm leaning towards the ceramic clutch, for one reason I'm going to be teaching my wife to drive a stick and I would prefer the most durable option.
Hey now, I am a ZF guy that rebuilt mine. The $300 Luk kit from RockAuto is a bargain. New single mass fly, great clutch, etc. Use their 5% off coupon and if you are a credit card guy, see if any of yours have more cash back. Many guys on here run that clutch, pull 15k, and have bigger injectors.
I run the same downpipe as the others, Diamond Eye. I did have it ceramic coated to retain heat and not radiate it into the cab as bad. Check your uppipes, there is NOT an easier time than now to R&R them. Yes, it turns into a major repair as turbo comes off and you may as well remove the flapper while in there and reseal all that crap. I bought a delete pedestal and flapper for $150 from Rudy's I think. AND while turbocharger is off, it is an ideal time to e-fuel that thing. SPturboost.com for a nice quality bearing kit for that TP38 and freshen it up. They also sell billet wheels if you care.
Starter is off too, so may as well get an offset Super Duty 7.3 unit. 20% off from Autozone.com and free freight
The transmission is grinding and hard to get into gear. The clutch I'm sure was partially to blame but the PO said it has been grinding for years and he just let it because of the $2K quote for repair. The fingers are just about worn off of the clutch pressure plate. I plan on doing the EBPV delete while I'm in there also. This has turned into a total overhaul but I was halfway expecting that. I have been looking into the efuel but it may have to wait for more funds. I'm not even into injectors yet. I just ordered ujoints and took the middle drive shaft to the shop to have the carrier pressed off and on. I replaced the clutch/brake assembly due to it being egged out. We plan on moving in March so I have a timeline I have to meet to have two reliable trucks. I just got done sinking $3.5K into S&S diesel SAC injectors into my LB7 along with a Kennedy dual pump and Mega filter kit.
