For those that have shaved the vent on the passenger side and run A/C, what are you doing to provide fresh air, or are you completely running recirculated air?
This is an interesting question and I’m interested to see the answers you get. I’ve wondered about this myself. I can tell you this, though: every aftermarket kit I’ve ever see for any application is strictly recirculating. Most even go so far as having you block or eliminate any vents or sources of fresh air.
I am setting mine up with fresh air and I'm pretty sure most factory systems use a certain amount of fresh , but am surprised at aftermarket wanting the fresh blocked . My reasoning is because I am eliminating the cowl vent and vent windows I was hoping that on marginal days just running outside air would be sufficient .
Given the cramped quarters under our dashes, I'm not surprised. A fresh air / recirc box would add to the length of the units. I also suspect most units don't have the capacity to dehumidify 100% outside air.

I agree. If you really dig in to the design of many of these aftermarket systems, you’ll find that the evaporator and heater core are a one piece unit with the tubes intertwined. My assumption is that this design keeps the footprint of the unit as small as possible. The one aftermarket unit that I did find with separate heater core and evaporator was considerably larger.
