91 F150, swapping from auto to ZF

91 F150, swapping from auto to ZF

hello everyone!

Im doing some engine work and minor transmission work to my 91 F150, regular cab longbox, 4x4, with a 302, automatic, and a pushbutton transfer case. the engine is out, and im now debating more than ever if i want to swap in a ZF 5 speed that i have.

First off, the donor transmission is out of an 88 or 89 F250, had a 300 six, and has a manual shift transfer case attached to it. The truck was non running when i got it, so i would consider going through the components before i swap them in.

I do know that to do this swap, i would need to swap the floorpan hump to a proper pan, install a clutch pedal and brake assembly, swap the columns, and swap the computer. luckily, i harvested these parts already from another donor truck, 91 F150 that had a 302, M5OD and a manual shift T case. I also kept the flywheel and other assorted goodies.

My questions are this.
1) would it be possible to use the ZF and retain the current pushbutton Transfer case, which performs flawlessly? or am i better off just going through the Tcase and having a fresh, manual shift T case?

2) if i do go with a manual shift T case, what do i do with all the assorted wiring? just unplug it and tie it up? i know i can swap the lower dash bezel to rid myself of the buttons, but i didnt know what else needed to be done about the wiring.

3) is my driveshaft lengths going to change significantly? is there something to pull driveshafts from, or so i need custom built ones?

4) the ZF runs an external slave cylinder, and i know an entire unit is available for replacement, but is there some sort of upgrade to consider? I plan on running an 11" centerforce clutch.

Any other words of wisdom??
