Does anybody hear a popping noise from their front end while cutting the steering wheel hard in either direction?
My Expy has been making such a noise for quite some time so suspecting worn ball joints, I finally decided to take it to the shop. They confirmed my suspicion about lower ball joints and replaced. Noise continued so I took it back. They said one of the front shocks was loose and they tightened. Popping noise continues. I've been under there a couple times and everything looks fine, ie no broken end links, good shocks, etc.
When I was test driving Expys a month ago, I had a 1999 4x4 do the exact same thing. Everything worked fine, but it made a poping noise from the drivers side front end when turning slowly in a parking lot. The other day I was browsing through the list of TSB's on the expy and one of the bulletins was about this problem. Unfortunately I don't think Ford knows what causes it. It just mentioned the noise and no explanation for it.

I have a co-worker who also has a 2000 4x4 and he said his does the same thing, although he had broken end links that were replaced last week. Haven't talked to him since he had links replaced.
I have a 1999 and if the noise you are talking about is a single pop, I have it too. When I brought the car to the stealership for a new IAC Valve (under extended warranty) I told him about the noise. He said all was fine in the front end except for the rubber steering stops. They were dry and had a mark/indent on them so the mechanic slapped some grease on them (looked like the linkage might have been hanging up on it). I know this is a bull**** fix (and I told him so) but the noise was gone for about a week. Maybe this is where we should be looking??????
I have an 03 f150 with the 5.4 that was doing the same thing. The popping sounded like it was more on the passenger side. But sometimes it as hard to tell for sure. The truck was brand new so all the stuff you would normally check in the steering linkage was not worn or loose.
Took it in to the Dealeship and they said that it was being caused by loose mounting bolts on the A.C. compressor. It may sound strange but the noise has been gone for three weeks now.
I have a jeep gc that makes a similar noise. They say it is the steering gear ($700). Don't know if the expy has this or not, but might be a worn/missing tooth. As the name implies...mechanically declined!
Mine rattels my left front almost like loose change Ive tried to find it no luck even on a lift couldnt find it. Pitman arm? would be my next guess for yours
My 2000 Expy pops when turning tight at low speeds also. I have checked the front end out several times and have never found the cause. Just like other here, it has not gotten any worse since it started.
Wow. I have been fretting about the same thing with my wife's Nav. I usually post in the 61-66 forum for my old truck and thought I would ask a few questions re: wife's ride.
From the sounds of the majority of the posts it seems fairly innocuous. Good for us!
I was back at the stealership two weeks ago and told them the single pop is back when I turn pretty hard while moving slow. They claimed to have removed some sort of front crossmember in the front suspension, cleaned the mating surfaces, coated with liquid metal (???), and replaced. This has worked fine so far, no noises at all. Maybe a place to look.
I have somewhat the same issue. BUT, mine only appears when in four wheel and I turn the wheel all the way. It is a popping/clunk sound. Other than when I am in 4 wheel I never hear it.
BigMan, I thought "liquid metal" would be very hot as it is molten?!?!?!?!?!?!? You should check on the mechanic to make sure he didnt burn himself........

I'm guessing the "liquid metal" is either anti-sieze or a Cyberdyne Systems T-1000, sent back in time to fix your ride.
Wow, I thought I was the only one with this problem. All I can say is my 1997 never did it, and my 2000 did it since new. It definitely gets worse as time goes on. I took it back to three different dealers under warranty, but, alas, they said nothing was wrong! I am sure that something is wrong, but do not know where to start looking. It is in the steering or front suspension, but who knows where?
