1. Fuel contamination in the oil pan. A poorly designed dip stick makes diagnosis difficult. Contamination comes from a leak in at least one of the eight injector assemblies. Leak stems from bad manufacturing process that nicked some o-rings during the assembly process. Symptoms: rising oil level and oil that smells of diesel. Engine can hydraulically lock-up if oil level gets too high. Turbo bearings can be damaged by contaminated oil (they get super hot and oil needs a high level of integrity). Ford's solution: Find the injector that is leaking and replace it (they won't replace all eight). Replace the turbo if it fails some sort of test.
2. Turbo hose blows off of intercooler inlet. Symptoms: loud pop, loss of power, high turbo whine. Some have reported damage to the turbo when this happens because the turbo spins at an extreme speed after the hose blows off. Ford’s solution: replace the hose with a different style. I’m sure they replace blown turbo’s too.
3. Oil leak on the bell housing. Have read many different comments on this one. Some say it’s not the rear main seal and some say it is. Ford’s solution: some have reported a new rear main seal installation.
4. Rough idle. Symptoms: rough idle. Ford’s solution: Many have written that Ford is having trouble fixing their problem. An expert wrote on this forum that the type of oil used is a major factor because these engines tend to make the oil foam. Oil is used in the fuel injection process and if it’s not hydraulically tight it could cause pressure fluctuations in the injector fuel delivery.
5. Low power at lower RPM. Symptoms: sluggish take-offs and low power below 1900 RPM. Ford’s solution: Doesn’t seem to be one according to the writers on this forum. Complaint could possibly stem from the fact that the earlier PSD’s had much more low-end power and Ford de-tuned them to prevent transmission problems. Ford lured owners into the shop with a “free oil change” and reprogrammed their engine controllers while they were in the shop. There are many owners who are very upset with this issue and say they lost power. I don’t blame them for being upset.
6. Driveshaft vibration. Symptoms: vibration from under the truck often when cornering. Ford’s solution: I don’t know. I have read that the driveshaft angle is sensitive and any lifting of the truck can change the angle enough to cause this problem. The fix is to shim the carrier bearing down until the proper angle is achieved.
