Hello I have a 2003 f350 6.0, I had an on going battery light flicker on inside the truck for a while and 2 days ago the truck wouldn't start I replaced the battery's and the alternator just to get them both out of the way. When I started the truck when I was done after 2 or 3 minutes of running I noticed the alternator was smoking and was too hot to touch. I took the alternator back and thankfully Napa replaced it and they tested another one out of the box and it passed I put it back in and this time I watched more carefully and after a minute or minute and a half it gets hot. I don't know have a clue what to do. Both battery's are fully charged. The only thing that got me is when I put the battery charger on while hooked to the pickup (passenger side battery) the charger cables got very hot. I took the battery out of the truck and charged it on the table and cables stayed cool and just to make sure I wasn't crazy I put the battery back in the truck and the charger cables got hot again! The driver side battery the charger cable do not get hot while chargering...I don't know what to do any help is appreciated thank you!
How hot is the alternator? It will get hot after running when charging. This one didn't smoke did it? Maybe your charger cables got hot because it's charging both batteries at the same time.
I haven't let it get that hot yet I shut it down when it gets almost too hot to touch and I thought maybe it would get hot charging both battery's so I tried the other battery and it did not get hot while charging
Have you checked the voltage? How about the Amp draw while running and not running? Get a clamp on DC amp meter and check your positive cables as well as your grounds. If there is a high load that will cause your problems. Try disconnecting the wiring at the starter and see if your load drops, If I remember correctly the passenger side battery wiring goes to the starter and I am wondering if there is a problem with that. If you do not have a clamp on amp meter just disconnect the starter wiring and try charging the Passengers battery again and see if the charger cable gets hot. I once saw where the wire end rotted and caused problems.
I agree with catapeed. Resistance will create tremendous heat, trying to push too much current through a highly corroded or poor conductor.
I'd clean the terminals and check the cables for resistance first.
