A lot of guys have been able to get some more service out of an old one by spraying the crud out of it with contact cleaner. I have not had to do this but I think it is as simple as removing it, then opening it and cleaning it.

when mine did that is was a defective pedal assembly.
i changed it, then had a recall notice from ford . so i put the bad one back in the truck and took it in for the recall. i now have a good one in the truck, and a new one on the shelf as a spare.

It looks like Rock A has the APS available separately at least for years 1999 - 2004 trucks with the 7.3 engine.
Prices vary depending on the year of the truck, but it will cost around $200 - 500 more to buy the comlpete pedal assembly (the sensor is only $40 - 70).
It's good to know cleaning of APS is possible - still keeping an eye or ear on mine and waiting for the next cold start at 20F or colder.
We did not have below 30F weather this winter
