I have driven my truck several days with one hub locked in and one unlocked (back story - daughter took truck to prom on a rainy night). I had no indication anything was wrong until I needed 4x4 and found the passenger side hub was already locked in.
I sprayed the WD40 around the outside hub lock ring and in around the inside drive shaft to hub dust ring (it had piped out). I will be replacing the disk shield rings soon.
It happened again. Right front wheel mad a big plunk on a right turn and felt as if the wheel was coming off.
I have pulled the hub out.
Took the calliper off (rotor is warped).
By hand I turned the axle at the U-joints and was finding the axle to still feel like they where binding a little. I notice that when I turned the axle it looked like the axle at the hub (not hublock) moves up and down, as if its not being held on an axis. Is there a bearing holding the axle in the centre as so not to move as if it's rotating on a cam?
Need to know if we have to replace the axle as well? I was told that the front axle u-jounts are none serviceable and the whole axle with the u-joints have to be replaced if the u-joints are seized.

John, I find your observation very interesting. The reason for this is because I just replaced exactly the parts you described on a 2000 Excursion. The right side axle was so loose, it was contacting the upper ball joint stud inside the knuckle. When I removed the hublock, it was completely destroyed. That said, I ended up replacing the axle shaft, hub and bearing assembly and hublock on that corner to repair the issue. I couldn't believe the customer was willing to part with that kind of money on a 14 year old truck with 400,000 plus kms. on the clock, but oh well, it's not my money I guess.
Axle u-joints are most definitely serviceable. No different from changing a driveshaft u-joint. If your axle has not been apart in a few years, you will probably destroy the knuckle seals taking them out. And if you axle joint has been seized for a while, you will likely need a new needle bearing in the knuckle (they are only like $12 bucks though). The knuckle seal is more like $47.
I removed the manual Hublock on the right side and replaced it the one from the left side and found that the axle shaft moved freely, without any binding. I think that I will be getting away with just replacing the one Hublock on the right side.
It seemed to work when I locked and unlock the Hub.
What does everyone think of a rebuilt Hublock, apposed to a new one. I found a rebuilt for around $150 plus shipping, apposed to a new OEM at $619.00.
Anything else to consider? A major brake job will be happening as well. Rotors and callipers.
Even more retarded. Go price out part number 1C3Z-3B396-CB. That would be the hub lock assembly for trucks equipped with ESOF '99 to '04 model years. They are over $200 cheaper!!!
Are you talking about the 07 truck? Not sure, but I would check 4x4 west or any 4x4 shops if its different then what Riffraff carries. Heck once back I installed MM hubs for $150.oo installed out the door. They worked great.
