So, after working all night and not being able to sleep much today, I decided I would change the oil in the front diff. Yep, you guessed it, the 5/16 Allen head bolt stripped out on me today. I don't have a welder her at the house to weld a nut on top of it. Looking for some ideas as to what others have done to get it out that ran into this before. I've sprayed it down with penetrate oil but I don't think that is going to work.
Yep, I've tried everything listed so far except the torx bit. I'm thinking at this point the better thing to do is to fit a bolt inside the stripped out Allen head and then tack the new bolt to the stripped head. I'm thinking that should allow me to work the old bolt out of the casing.
Just thinking out loud at this point. Of course it has to be the one that doesn't have much room to work with.
take a tapered punch with a small hammer and tap in the center until your arm gets tired, not real hard just good solid hit,then try removing & repeat if needed.
Now that we can see what you're working with I agree with you wait til you can get a welder handy. I don't remember if there metric or standard but try cross referencing the opposite with the closest size bigger. You never know. Sometimes at work I get lucky if it's a standard Allen head I'll grab my metrics (vice versa) find one that's just a tad bigger and peat the snot out of it until I force it into it's new home. Sometimes it works sometimes it doesn't.
Go to the local auto parts store and pick up a set of bolt-grip sockets. They have cutting teeth in them that grip the bolt head so you can take them out.
This is how I ended up getting the Allen head bolt out of the diff. Took longer to drag out the welder than to get the bolt out. Not my best welding job but it worked.

I bought the Irwin external easy out set from Home Depot. Worth its weight in gold I'll tell ya!
If you think something is going to give you trouble to remove before you start you can apply a small amount of valve grinding compound to your tool, this has helped me immensely with stubborn fasteners.
