i had Warn premiums on my previous SD that my axle shaft slowly destructed (needle bearing in the knuckle was junk). near the end of the one side's life i had to disassemble the locking hub and reassemble it to get it to lock.. could be one of your hubs isn't locking for one reason or another. i'd have the shop reach into the knuckle and see if they can turn the axleshafts by hand while in 2wd with the hubs in the lock position.. if so, something isn't locking. that's how i get my hubs to fully lock if i didn't proactively lock them before i'm stuck, haha.
The hubs dont have anything to do with the transfer case locking in.
Yeah, I was adament about the vacuum having nothing to do with it. They are looking at it "on his dime." He mentioned putting it on the lift to check whether things where properly engaging. Either way I am less concern abou this now that I am not footing the bill for the erroneous troubleshooting....

Now I am wondering whether or not the hub could be the issue based on bbenders experience. We'll see. Hopefully, if that's the case I just have to put new bearings/seals in the axle and possbly new hubs.
Apparently, there was as ring missing on one of the hubs. Supposedly, they fabricated a new one and the rig is back on the road. Since I am not there to ask specific questions that's all I have.
They charged $500...which I would have argued with but my wife had already paid them....oh well. Deployments suck when it comes to stuff like this.

Glad it is going again, with the freezing rain we had last Friday, 4wd is nice to have around town. Seems high $ for what was wrong. What shop was it?
It was at Pro Tune Plus down by the airport in Bismarck. My wife took it there because she thought they had a good website...(I was not consulted where to take it). She wasn't real concerned what I though since she had been stuck twice (both times in different driveways) in the last three days.
Agreed, it sounded a little high. She said most of the charge was labor. Sorta pissed about it but it's hard to debate it from Kyrgyzstan...(almost home). At this point I am glad to have it back and heading to the body shop for some rust repairs that are long due (former MN vehicle).
