Is there any way of getting the passenger side c-clip out without pulling the pinion shaft? The shaft bolt broke off inside, and I can't get it out, so I can't get the shaft out. I managed to get the drivers side c-clip out, but there doesn't appear to be enough room on the passenger side. If I could get the carrier out, I could get the shaft out...right now it looks like I'm going to have to fire up the torch and cut the shaft, and I do NOT want to do that...fire will be the enevitable result...
First time with an 8.8...have to say I like working on a 9 inch a lot better.
There are alternative procedures to remove broken bolts, and it's a common occurrence in the 8'8 so there are plenty of sources and threads to look for a fix, you might want to research it a bit further before messing things up.
I don't have anything to add other than this, and I'm not sure it will help but will only take me a minute to type it. When I put the locker in my red truck 8.8 I had a hard time figuring out the c clips installation. Found a video on youtube that showed how to do it. There are some places on the parts that if you align them up you have a way to insert - or in your case remove - the c clips. I looked at it six ways from Sunday and never saw this until I saw that video. The video that helped me was for a Spartan locker, I looked for it on youtube but didn't see it right away.
Thanks guys, I'll try taking the bearing caps off and pulling the carrier out a bit, maybe I can get at it to drill it, if not, it gets the torch. Pin probably needs to be replaced anyways if it was vibrating enough to break the bolt. I live in the middle of nowhere, so getting an extractor tool would take 10 days.
I like to update a thread if I find out anything of interest, in case someone does a search, so here's some extra info that somebody might use.
What I did was pull the bearing caps and got the carrier out a bit, and then I could get at it with the drill. I used a 13/64 bit and drilled the broken pin until I was slightly inside the pinion shaft. (I had no extractor, I'd broken it and hadn't replaced it) I tried beating the shaft out, but it wasn't moving, so I put the 2 jaw gear puller on it, tightened it up and then smacked the end with a hammer, and repeated this several times until I exceeded the structural threshold of the compromised pin, and the shaft would travel in a linear direction I got the carrier out where I could work on it on the bench.
The other side of the carrier was egged out where the pin goes in, rather than get the MIG out and make more trouble for myself, I just used a big bolt as a punch and pounded the egg back in. (The carrier metal is quite soft) This truck has 423,000km (about 260,000 miles) on it and is used for putting around the farm, so I'm not too worried about perfection.
