2001 Excursion alternator failure

Worked on a 2001 excursion V10 today.
It came in with no charge problems.

The owner had tried 3 different alternators with no result.

First cleaned all ground connections.
Then checked all fuses in both fuseboxes.
Checked battery condition, it's perfect.
Measured charge when engine running, 11.5 volts.
Measured charge on alternator when running, 11.5 volts.

6 hours later I found the problem

Checked all wires from alternator for scuffs/damage or defects.
Then, there it was, a fuselink inside a plastic cable wraping, under the battery tray.
I got suspicious when a orange wire with blue stripe never emerged in the other end, and a brown wire was connected to the starter solenoid.
Removed the fuselink and temporary replaced it with a ordinary wire. Everything works perfectly again.

A new fuselink to be ordered and installed later on

Good job tracking that down. Most people would never think to look there initially.

Thank you Mike.

I posted it just for that reason, so that others can be aware of the hidden fuselink.

The owner had washed the engine compartment, and it happened because of that.
This is why I never wash the engine compartment on any of my cars, instead I spray it with tire shine foam, and let it dry.

So you had 11.5 volts at the terminal on the back of the alternator when it was running with a good alternator??

Does the voltage regulator somehow sense the battery and charge to the level required?

11.5 volts at the terminals on the back of the alternator, and at the battery terminals. Had the same readings on 3 different alternators, last one we put in was a brand new original motorcraft alternator. The other 2 came from a breaker.

Seems like voltage regulator checks battery condition and charges thereafter.
Once the fuselink was replaced by a new wire, it charged 14.3 volts, and dropped down to 13.2 over the next 10 minutes of running.

13.2 volts with all consumers running on full.
13.4 volts with only daytime running lights and fan on low (Ac off).
Battery condition before start was 12.68 volts.

That is very interesting. With a break in the line like that I would've expected either 0 V or 13 1/2 volts at that location. Thank you for sharing that with me.
