Hey all. So had a serious ticking for the past week. Checked the oil today to find it was nearly bone dry. Haven't seen a puddle or any drips since I changed the oil back in September. I put 6qts 5w-20 Castrol Syntec in with a Motorcraft filter. Today bone dry. So I had 1 qt in the truck I poured in. Ran out for lunch from work and no more ticking. Grabbed 5qts and threw that in after work before I had left for the day. While poking around, I noticed a I had a small piece of plastic behind the Alt, under the manifold. Fished it out, and felt more pieces, and picked those out. It was plastic even though some felt almost like ceramic. Kept fishing for a few more, and couldn't get a grip on them. But as I fished around, I felt something odd. Now I know there's and upper to lower cooler line under here. But there was also another large cylinder piece where the plastics came from, I'm assuming. What is that? Also I slid my hand under it best I could, and pulled out, what looked and felt like wood Ash. Never heard or seen anything like that before. I could maybe get some pics, of the plastics if you guys want 2mrw. And an under the manifold shot come Monday, if that would help.
There is an actuator on the bottom of the lower intake which has an electrical connection going to it. I had the same question as you when I found this thing. It was described to me as operating a set of plates in the intake to help get more top end power out of the motor. Basically it changes the intake tract between a short runner and long runner intake system based upon power needs.
Anyway, my solenoid thing had been surrounded by black plastic which I found all cracked, broken up, and most laying in the lifter valley....no longer attached to the actuator. I'm guessing the plastic used to be some sort of protective cover which isn't needed.

This is the IMRC (Intake Manifold Runner Control). Ford uses this method to change the effective length of the intake manifold runners to maximize either torque or horsey power, depending on operating condictions.
The plastic and insulation you found is only there for sound deadening . It cuts down on engine noise , my 04 Mounty actually has a block of foam under the intake . I guess Ford thought Merc buyers wanted less noise !
Thanks all for that. Sorry I didn't respond sooner. Crysis 3 consumed my weekend, and this week is all OT at work. I'm fighting to keep my eyes open at 7pm. Well I see at the moment I have nothing to worry about under the manifold for now. Going to drop the truck off after my next paycheck and tax return show up. Already called my local Ford Dealer Service Center and they do both smoke and dye tests. So now it's time to find out why I'm burning so much oil. I did notice that the IMRC isn't sold anywhere really, I'm assuming if I need it, it'll be a Ford direct part.
