I've got an 03 6.0 with 185k miles, went to use 4wd and it wouldnt engage. Manually turned in the passenger hub, but the drivers side was stuck in auto and couldnt be manually engaged. With the switch in 4H, neither of the front wheels would spin. Tried this multiple times, in the past it has taken 1 or 2 attempts to get it to work. I would assume that means the t-case isnt engaging then since the passenger side wouldnt spin, right? If so, what am I looking at replacing and how big of a pain in the rear is it? I would assume its a vacuum solenoid, but I have no idea where to start.
Step #1. Raise the truck on a lift with all four wheels off the ground. Run the truck in DRIVE and select 4x4. Does the front driveshaft now spin as well as the rear, when 4x4 is selected. If the answer is yes, the issue lies within the Pulse Vacuum Hub system. If the answer is no, you need to address why your transfer case is not shifting into 4x4 before you address your seized left/front hub lock (which by the way is astronmically priced from ford 1C3Z-3B396-CB).
Step #2 is dependent upon what you determine from step #1.
If both hubs are not engaged the diff will not send any power to the engaged hub. It will just spin the un-engaged axle. If the transfer case is engaged the front drive shaft should be turning and the front wheel with the unengaged hub you should be able to see the axle U-joint turning.
I had this same issue and just replaced the hubs with WARN hubs since I hate the idea of the vacuum failing. That and my hubs were sticking and becoming impossible to turn by hand.
The drivers side hub has been stuck in auto for as long as I can remember. That being said I suppose it's just as possible that it recently lost vacuum. I dont have a lift, but Im sure I can find a way to determine if the front drive shaft is spinning. Thanks for the help guys, I'll probably be back soon.
