As stated before; These trucks are very sensative to tire size differences. They must be almost the same DIAMETER on all 4 corners to avoid the binding issues you are experiencing.
Hi 2000silvernav, I was wondering if you found a solution to your 4wd problem. I have had the same issue with my 99 expy for three years. I remove the fuse in the summer and replace it when the roads get bad. It only starts popping when I get on the gas a little (or uphill). I replaced all 4 tires with brand new ones last summer and there was no change. I have had it into several repair shops and no one can find a solution. What did you end up doing?
Look I don't doubt anyone's experience here but I explained this tire thing to a ford mechanic and he said its not THAT sensitive. Tires spin at different rates and wear at different rates the system accounts for all that. If its popping and binding then its a bad sensor or something mechanical. Mine will start binding up at the first wheel slip then it won't disengaged the 4x4. It's engaging under slip but its going full tilt 4x4 not bumping it like it should for awd and disengaging. I have not had time to change the shift lever sensors its snowing and wet here in jersey. Soon as it dries up a bit ill put them in and let you guys know what's up. Ill get it fixed I like this truck too much lol can't wait to be able to afford a newer one.
Ok so it has all matching tires on it now (waste of money)
and still same thing I hit the gas it sounds like the seven levels of hell binding together.
No codes gonna order the sw5644 sensor I found mine behind the shift motor with bare wires shorting the sensor out. Gonna put new fluid in while I'm at it. I think it's binding cuse the sensor is shot it can't read what the rear is doing so it thinks its slipping and locks up the transfer case who knows ill take a video if it doesn't work I gotta get my 4x4 back tired of runnin around in 2wd without the fuse watching my 4x4 light flash
