King pin clearance
My understanding regarding replacing the king pins (during disk brake upgrade) is that the new brass bushings must be 'sized' (reamed?) after being pressed into the spindle. What clearances should they be 'sized' to???

I'm not sure about the clearance. I just took mine to a machine shop (they specialize in tractors). They did the work for me but it was like 75 bucks. If you live in a more populated area you might find a better price. I'd start by asking at NAPA. They will probably either do it themselves or tell you where to go. I know they have hand reamers but they can't possibly be as good as machine work done by a pro.

I did the disc upgrade to my 69 F-100 and had the local machine shop press in the new brass bushings but no re-sizing was done. The new pins went in find with my existing frt. end and the disc swap from the 76 donor works great.

King pin clearance
I used a small cylinder hone in my drill press with a lot of WD-40 and honed the bushings to fit the new king pins. It took a little while but I'm happy with the result. A front end shop would certainly be faster but what's the fun in that?
