Ok guys I could use some help I am stumped. Customers truck at work, 2002 F-450 2wd 6sp. It came in for no boost and found the up pipes were leaking horribly. I put the fel-pro chevy donut gaskets on it and it had boost and worked good when I started the test drive. After the first red light it was real sluggish and had a hard time revving up, after the next light it was fine. It had 61psi fuel pressure at the bowl and it stayed the same all the way to WOT. I got a FPR rebuild kit from ford and installed that. This morning it only had 30psi fuel pressure so I double checked the regulater and all wasy good. I pulled the tank and it was clean. I inspected the mixing chamber and cleaned out the filters. I also put new motorcraft fuel pump and fuel filter today and it not only has 35psi. I have checked voltage at the pump and its good. If I disconnect the outlet from the pump it has 95psi fuel pressure. I need some advice on what I should be looking for now cause I am stumped....
30-35 psi is about what you would have if the FPR was stuck open. I think I saw a thread recently where someone discovered the FPR housing was dissolving. When that happens the poppet might not be able to function properly.
Have you tried blocking off the return line to see if anything changes?

I agree. I had 30 psi fuel pressure when the tapered o-ring in my FRP was bunged up.
Yea that is what I though as well so I got a new o-ring, plunger, poppet seat and spring from ford and it didn't change. I did come across the post and the metal coming apart on the cap but this one still looks to be fine. I know its not stuck because I have taken it apart and double checked myself and everything was fine. When I have the fuel filter out I can fill it to the rim with fuel and it doesn't drain through the return, so that tells me its not stuck open. When it warms up the fuel pressure comes back to normal. Today I pulled the valve covers and there are 3 injectors with no oil coming out off the discharge so we have 3 new sticks coming from Riff Raff this week.
