I have an 04 6.0L with 180000Km (112500 mi) that stumbles (hesitates? boggs?) on acceleration when warmed up to operating temperature. Hit the accelerator at a light, the engine quiets up (its eerie how quiet the motor all of a sudden becomes), belches black smoke, chuggs, no power, and very slowly picks up speed. Once around 2000 rpm everything clears up, black smoke gone and the truck accelerates like it should.
I have no idea where to start on this and I don't own a scan tool (yet). The engine light does not go on. Can anyone help me trouble shoot this problem. I usually do my own work but I am stumped on where to start. My 84 6.9L was a lot easier to work on (ha ha). Will go to the Ford garage if I have to.
It sounds like a ICP sensor or maybe an accelerator pedal position sensor but even at that you would be praying and changen parts

'04 model years are always pleasnt to answer questions to, due to the fact that there are three different versions of that model year of engine, so knowing which engine you have is very important. But yes, I agree that the EGR valve being stuck open, can and certainly will cause the symptom described by iron1951. If it is in fact stuck open with carbon blockage though, chances are pretty slim that cleaning it will result in a successful repair. The reason for this, is because the EGR valve is not only a valve, but also a position sensor built into it as well. If it's been stuck open, chances are it will not open or close at the times when commanded even after cleaning. If this is a late-build 2004 model year, an EGR throttle plate closing uncommanded can also cause the engine to bog down as well. I see that you're in Ontario. Where abouts? If you're close enough, perhaps I can help you out.
m-chan68, as dukie1877 said, what a great offer. I live in Welland and I appreciate the offer, but I don't want to put you out at this time. What I am going to try and do is clean the EGR. Is there a way I can test the EGR when out? Can I test the throttle plate (if there is one on my motor)?
I am thinking about a scan tool, any recommendations? I am a "home" mechanic and do all my repairs in my driveway. I don't go to mechanics, not because I don't trust them (they work hard for their money and in most cases are honest and try to be helpful), but because I love to work with tools and fix things (and save money). I think I am at the point where a scan tool is now as important as any other tool. I bet if I had the right scan tool, I could test out the EGR and throttle plate too.
You also mentioned that there are three different 6.0Ls in my model year. How do I tell which of the three that I have?

If it was me...an AutoEnginuty hands down is the best "scan tool" you can buy for these trucks. If you go that route, make sure you get the Ford Enhanced Bundle...otherwise there is allot of stuff it can't see on the PSD. RiffRaff has the best price you'll find on one anywhere.
Though I'm not sure what it will cost to get it shipped north of the border...seem to remember someone saying y'all get raped on the shipping? If you just want to be able to read codes...no diagnose abilities; a ScanGauge is good. I think they're going for $160-ish at AutoZone/Amazon.

The only difference I'm aware of is the change that took place 9/23/03. Basically the ICP moved from under the turbo to the right side (passenger) valve cover. But I don't work on these things professional...just my truck. I'm sure m-chan can tell you the exact differences.
Don't buy the scanguage to read codes. The scanguage is better for monitering voltage and icp ipr ficm and similar things. If u can afford an ae get it
For those following this post, yesturday I went out and unplugged the EGR while the engine was off and cold. After that I took it for a run and everything seems back to normal, engine running fine. Since my problem seemd intermittant I am not going to celebrate yet. The check engine light did not go on.
I then went to the Ford dealer and ordered a gasket kit for the EGR and it should come in today. I am going to clean out the EGR and reconnect it and see what happens. Also I bit the bullet and ordered an Autoenginuity with the Ford Enhancement bundle. Should be about two weeks before it arrives.
I will have to bite the bullet on the AE one day for shure

I ended up buying mine through Auto Enginuity. I called there to ask some questions and Evan was very helpful (Riffraff was still closed). So while I was on the phone with him I made the purchase. He did give me a discount however. He would not have offered me the discount if I had talked to Riffraff first. He was very clear on that issue. His discount did not beat Riffraff's price though, but was close enough to make me happy.
