Project Grey Truck Build Thread

Hello all new project here. I have a 1996 Ford F150 XL 5.0 4x4 w/119k that was my grandfather's that I have decided to restore. The truck is in excellent mechanical condition with the exception of rust damage so this build thread is all about stopping the rust. I may be going overboard but I want to keep this truck for a long time so to me this is all worth it. I will be replacing just about everything on the suspension and painting the frame with POR15. Here are some pics.

It will need new fuel tanks and leaf spring hangers

That's all for today I hope to paint the back half of the frame tomorrow

It appears you have caught the rust pretty early and will have a pretty sweet ride when it's done. Keep the pictures coming...

Yeah I figured fix it now before it gets worse. Right now it has only eaten through the rear spring hangers, font spring tower, core support, fuel tanks, and rear wheel arches. No other severe frame or body rust.

Haha you all should have seen me jump in horror when I first saw that 3rd picture. Thought maybe you jumped the truck and bent it in half. It was the same reaction as a 'scary' movie when the killer finally jumps out, hahaha laughing at myself pretty hard.

And yes, you did catch it early enough to make it worth it. Nice looking pickup.

You're not the fist person to think that. No jumping and no lift for this truck.

Looks great! Might I suggest, since I noticed you never mentioned them, is replacing the bushings also? Since the bed is off, etc...

Otherwise, nice start on a very special truck!

I just did something similar to my truck, treating the frame for rust ( https://www.ford-trucks.com/forums/9...build-log.html ). I used a product called Chassis Saver (similar to POR15), then painted over it with Rustoleum gloss black. After I was finished, I read on another forum ( zero rust )about using SPI epoxy primer instead. They say that it is much better, much stronger, and lasts a lot longer. If I was going to do it again, I would definitely go with the epoxy primer. I am already using it on the rest of the truck to seal the bare metal, old paint, as a primer sealer, etc. I guess, since I have both products on my truck, eventually I will find out which one is better. Keep up the good work, and keep posting pictures of your progress. It's good that you can keep the truck in your family like that. If your Grandfather is still around, maybe you should see if either him and/or your father would like to be involved in the project with you.

Not too much to report for today's efforts I got the rest of the back half stripped down and wire wheeled then gave everything a good scrub with marine clean and called it a day. Weather permitting I'll paint the back half only tomorrow. I would like to get the whole truck done before it gets too cold but the front end can wait till spring if it has to. The pics below show some of the other rust spots I get to play with.

Clean frame

Rusty spring buckets

Rotted Core Support

Bumper

Wheel Arches

Great tribute to your grandfather. I am doing something similar as well. I have my grandparents 1990 F150 now. Has a whopping 55994 miles (sitting in it typing actually) and I'll be restoring and tastefully modding it soon. I have nearly all the stainless parts for a complete custom stainless exhaust. Even stainless headers. (I build exhaust as a hobby)
I replaced the original plugs and wires already.
I have wheel well rust starting. Because of the chrome trim. Gotta fix that soon but I'm scared of getting color matched good enough.
