I have developed a noise in my front end. Sounds like someone shaking a handful of loose change or like bearings without lube. Occurs only while under load. As soon as I roll into or out of the throttle the noise comes or goes. Revving the engine in park or powerbraking does not reproduce the noise. Also I put the truck in 4x4 and the scratching noise goes away but I get a big shake and a clunk every so often especially under throttle. I'm thinking CV joints but that doesn't quite make sense. I've got 57k miles on it now with about 54k on a 2.5" level and 35" toyos. Not sure if this would normally be covered under the powertrain warranty, but with the lift and tires I doubt it so it looks like I'll be tackling this one on my own, hence the post. Any tips on where to start or anyone maybe hear of this on a 04-08?
Based upon what you have said, my first guess would be a vacuum problem. If it happens under load that would make sense since vacuum pressure would be lower and thus the 4wd system would be attempting to engage. What makes me further think this is that you state the noise goes away when 4wd is selected.
System needs vacuum to stay in 2wd. A failure will engage the wheel ends.
I think you may be on the right track. At first I thought it was a hub cap or a rock in the brakes, because it's definitely coming from the front driver wheel area. Maybe the 4x4 clunk is a different problem or because I was towing on dry pavement. I'll go give it another try on dirt.

Yeah that could be a problem. Drivetrain needs a little slip when 4wd is engaged.
Yeah it acts the same on dirt. I'm thinking maybe the hub grenaded, possibly due to a vac problem. Guess I'll give Ford a shot at it afterall, as it may not have been caused by the mods.
I have heard of and seen a couple trucks in the service department that had an issue with the driveshafts. I think both were replaced.
I thought those were just out of balance shafts.
The locking mechanism went out and then chewed up the splines on the hub. Or at least that's what I was told. It is covered under the powertrain warranty so it's just waiting on parts.
