NP205 noises

So I've had the entire driveline rebuilt on my truck (front axle, transmission, transfer case, and rear axle). I've had the truck out on the road 3 times now for some short drives (20 miles or less) and only traveling 45-50 MPH top speed. After about 15 miles or so, there is a noise that sounds like clanking metal / vibration sound. At first I thought it was the two oil cooler lines clanking together but I've secured those better and I still have the clanking noise after a short drive. It almost acts like something begins to heat up causing something in the transfer case to begin clanking. The temp of the transfer case was 140 Degrees after the last drive which I barely made it home. A strong headwind made the driveline work harder and seemed like the driveline noticed this. My question is this - is there anything in the NP205 cases that could have been assembled incorrectly, shimmed too tight, etc. to cause excessive heat and a resulting metal clanking sound? Can anybody shed some expertise on this?
BTW: I'm running a 4" suspension lift on a 150" wheelbase crewcab truck. I don't think the driveline angles are causing the problems. Not sure tho.

The only shims in a 205 are on the idler shaft and there shouldn't have been any reason to mess with them in a rebuild. Does the transfer case work ok ?

Were the bushings on the shift lever replaced during the rebuild? when those bushings are worn it can allow the shift lever to vibrate making a metallic sounding "rattling" noise.

Mark - the transfer case works (all ranges shift in and out of gear fine).
Montana - when I've heard this noise, I grabbed the shifter lever and tried putting a little pressure on it (forward and reverse) to see if it made any difference - not really. Still sounds like gears grinding / clashing almost as if one was trying to shift the transfer case.

I've checked the oil level and it is down about 1/2" from the bottom edge of the top fill hole. Is that too low and possibly not lubricating everything? It contains a mixture of ~75" 80/90 gear oil and ~25% Lucas oil stabilizer. This should be OK I would think.
Also the output shaft is slinging oil underneath the cab. Is the output shaft and seal easy to replace?

Anybody had any weird noises from their NP205, metal clanking or clashing ? What was the problem if you did?
