What kind of hose was that under the intake?

You might want to check the EGR tube if it is on that side , If it is leaking it would be an exhaust leak. I cant recall if it is on that side on a 4.6

I know you are quite certain that the leak is on the passenger side, but just to rule one more thing out, check the EGR tube ( both ends), and the gasket.

O2 sensor coming loose ? ( pretty rare ).

I am not very familiar with these engines as this is the first 1 have had and I just got it. But yes, mine was one of the 2 hoses that come off the egr tube which is on the drivers side on the 5.4.

I had a tick that we couldn't find for some time and it turned out to be the cat on passenger side. The tick was loud enough to hear when towing but barley noticeble otherwise. Took a while to pin point. That was just my experience, hope its only exhaust for you because Im told its something like 20-25 hrs for head gasket replacement.

What was wrong with the cat? I just have a hard time believing it is the head gasket because it runs so smooth and hasn't lost any power that I can tell.

It had a small leak in it under the shield. They popped off the shield and were able to just weld it. It was not easy to pinpoint I remember that.

well I crawled under the truck Sunday and I can see a large amount of soot under the exhaust manifold right under the cylinder on passenger side next to the last cylinder( I think is #3) and I suspect that is where the leak is. The truck has had a small tick for a very long time and I wonder if that caused a groove in the head and is not sealing with the new gasket and manifold?????? The sound is sort of like a tick with a fluttering gasket. As long as it is not the head gasket I can live with it because I only drive it occasionally now.

The original gaskets were laminated. That's problematic enough with heat and moisture working at the plies. Aftermarket gaskets, like Felpro, are a little better in design. Just check the bolts/nuts, at least on that side of the engine. If they are not gone already, they may be too bad to even turn them off.

that side already has a new manifold, gasket, studs, and nuts but there is still a leak. Frustrating! Just spent $500. The guy says he thinks the head gasket is leaking there but I have a hard time believing the head gasket could leak exhause outside the engine.

Well, assuming the nuts were all tightened correctly, there are 3 possible causes for having a leak. #1- manifold has a pinhole leak (especially Chinese parts), #2-manifold cracked when one of the bolts was torqued, #3- either a pc. of something stuck in the mating surfaces, or some distortion in the manifold, so that it can't crush the gasket.

Might just try tightening the nuts again. Either one came loose or was missed.

Yeah, I know it's all new. The point was, maybe you have one nut not tight enough, or, the manifold cracked when the nuts were all tightened, or, maybe there is a blow hole in the casting that's leaking. I've had more than my share of new parts that were defective.

I've taken it back to the guy that worked on it and he checked all the nuts. He said he thinks its the head gasket. I guess I am just looking for someone to tell me that it is unlikely a leaking head gasket would cause a noise that would sound like an exhaust leak. I can see soot under the number 3 cylinder exhaust port between the manifold and the bottom of the head. It runs like a top and no loss in power that I can tell. Coolant and oil levles have not budged. By the way I have been driving it like this for about 1000mi and no change.

Seems like you should have a trouble code by now, like something about Bank 1, or O2 sensor being low. Exhaust leaks usually do this. Might want to check for a "pending code".

A compression check on #3 wouldn't be terrible to pull off, or just pull that plug and look at it.

If you want to rent one, or borrow one from a contractor maybe, a cordless inspection camera would really help to see up in the exact spot that is covered with soot. Takes pic's also. Slickest tool I've picked up in a long time.
