Does any one know the size of these (ID, OD, thickness)? Also, what size is the fuel line for the returns? I have a super rush job on one for a budy that's leaking like crazy and don't have time to order a kit online. It's for a 1990 7.3, tho I assume all the idi's are the same.(?)

Both my truck, and my parts engines are '88 vintage (at least one built in '87) and they both have the smaller 3/16" lines. Looking at I think pensacola's site, they list one kit as 83-89 6.9L/7.3L and a second kit as 89-94 7.3L.
It sometimes annoys me when people say outright that the switch was for 7.3L, and I hate to have someone misinformed. Ford must have had some other reason to redesign the caps.
All this said, is there any real benefit to buying a return line kit if you replace the O-rings and hoses on your own?
Here's my 2 cents:
Last year I put a turbo on my truck. Unless someone repainted it, the injectors, pump, and return lines were all original with 192,000 miles. Since I had to change the routing due to the turbo, I figured it was time to redo them all. Being a cheapskate, I bought Viton o-rings from McMaster, and a bunch of tubing from Napa. I have enough o-rings to redo it twice more, and almost enough hose (I got a bunch) I don't think I spent more than $15 on the hose and rings combined, and reused the original plastic caps and line clamps. I did have to replace one or two of the clamps as they had rusted or broke when removing.
A year later and as far as I can tell, no leaks. However, the plastic caps can crack and leak, so it depends on the condition of them. Just got a new pump and injectors from the Uhaul sale, and when it warms up enough to put them in, I will be replacing the o-rings only, unless something else breaks in the process.

I know my dually ('89) is 3/16", the rest I'd have to go look, could be a few days as it's cold as heck here today, and big snow called for starting tomorrow for a couple days.
Everything I have here is the 87-91 body style, actually I think everything is 89-91, not sure about the parts truck or the spare engine I have though. It seems about half are 3/16", and the other half are 1/4" though.

I've done 3 or 4 this way, just by swapping the o-rings and lines, and re-using the original caps. So far, never had an issue, but just started using viton rings this year versus standard o-rings.
I think one of the other differences with the kits are some of the caps, and the configuration some of them are in.
I was thinking the hoses on the truck looked too small to be 1/4" so I picked up some 3/16 as well to be prepared. Unfortunately I got sick Sun. and haven't been up to working on it yet to know which it is for sure. I could probably muster the strength to do the return lines, but it needs a starter also and I envision it falling on my skull at this point.
This truck was parked for several years and when they started it up it started leaking from the hoses. The weird thing is that they leak like mad, 8 little sprinklers, yet the truck starts right up and runs great. I've always read & heard that leaks would make for a hard start.-?-
