So im gettin tired of my 1991 2wd F250. Im realy thinking of converting it to a 4wd truck. The truck has the E4od auto and I-beam front suspension. Is it possible to do a conversion? My buddy suggested using a solid front axle from a 2002+ super duty and going to a link style suspension with coils. Will this work? How long would it take do you think? Id try to source all parts from the junk yard or a cheap donor truck. Can a transfer case mate up to the rear of my trans or am i looking at buying a new trans also? Thanks for any info.
Well If your looking to source your parts from a donor truck or a junk yard you should have no issues putting a t-case on your transmission the 1991 has the same T-case as your older 1989 F-250 the borg warner 1345 is what i think it is, thats what is on my buddies 1991 F-250. The front axle i am not sure on, never been good with the drivetrain part of these older trucks, just know the transfer case and transmission models.
so the bog warner 1345 will bolt right up to theback of the E4od? thatd be realy nice if it does. would save lots of money and make it easier. I guess I'd need to source out new drivehafts
yes it does bolt on but you need to change the axle on the front of your truck, also you need to install a shifter for the 4x4. The borg warner 1345 is a manual shift transfer case so would need to drill a hole in the floor for the shifter, the new axle i believe is the Dana 60, you also need to find out what the gear ratios of the rear axle are and match that with the new front axle, dont quote me on the axle. Also you need your hubs and all other various hardware for the front end. I would recommed getting an entire 4x4 axle setup that has the same ratio as your rear axle.
Your e40d has the long tail shaft you would have to put a short shaft in tranny with the transfercase adapter.

Im willing to go with any style suspension. Dont mind if its the leafs but it would require more fab work for mounts. I don't think a F150 solid axle will be able to take the weight of the hevier F250 and a diesel. Id go more for a F250 solid or TTB. What exactly does TTB stand for though? Im assuming its the I beam style.
TTB is twin traction beam. Personally I would find a donor with the same ratio as your rear. If you get the whole truck you will not only have all th parts you need but a good reference do go off of. That is what I did when I dieseled my Bronco, and now with the 86 I bought as a spare parts truck. I am swaping in the axles out of it (1 ton) this spring.
Like I stated before I am not good with Axles, drivetrain questions lol. I was saying the Dana 60 front axle is what was used on the F-250 and i was recommending that.
