If your going that far into it try the 6.4 cam, lifters and push rods. I haven't tried it myself but I heard great things about it in a 6.0 (power and mileage gains) I was reading this on another fourm

If you have the later oil rails change the branch tube and use the later HPOP and cover or get a later engine with the better HPOP in it. Replace the cam with a stage2 cam from colt cams. Its cheaper than a factory replacement cam anyway. High rev springs too. Ya won't regret it! Use factory gaskets.

Okay, here's what I've settled on, I think.

1. Keep the factory turbo, just give it a real good cleaning, and a rebuild kit.
2. Casserly 155cc injectors
3. Atlas80 FICM
4. ARP studs
5. Do I need fire rings?
6. EGR block off (Welded freeze plug)
7. Coolant filter
8. 200 amp alternator
9. Blue spring
10. New oil cooler
Much of the rest will depend on how the new block surveys. I'm hoping to get it picked up this weekend.

Since your pulling apart the turbo might as well get a wicked wheel nice $200 well spent

This may sound childish, but I like the sound my turbo makes. Not saying I won't upgrade it, but I love that low whistle at idle.

I just replaced my heads about 5k ago. After they were in I saw a set of ringed heads for something like 1800 (IIRC). I bought OEM for 22 or something (dealer price matched Tousley). So if you are getting new ones...
As far as I've heard, it will add to reliability.

Riffraff makes one a little cheaper.

So are you going to turn up the boost after the rebuild? If not do not waste the $ on the o-ringed heads!

Why do you want to keep the EGR cooler? Get rid of that POS! I installed this on my truckhttp://www.iprresearch.com/IPR-GEN2-EGR-Delete-Kit-for-all-2003-2004-Ford-Powerstroke-6.0-will-fit-F250-F350-F450.html

No hose to worry about! Nothing to break a few years down the road and accidentally get coolant into the wrong places on the engine!

Stud it, tune it! After market exhaust manifolds with a pyrometer in each one! 4 inch exhaust from the turbo back! Eliminate the cat and muffler!

Wicked wheel will keep the same sound (its a 10 blade turbine irregardless) just a little more boost and better throttle response

Good to know on the wicked wheel. As far as plugging off the EGR, there's been rumors of visual inspections in the future, so I figure just leave it, and block it off. Plus, it maintains the stock exhaust mount rather than hanging the weight on the turbo housing.

UPDATE:

Heads are both toast. Kaput. So, it looks like I'm going with a brand new pair of Cifics. $1300 assembled.

Dropping the block off tomorrow to be surveyed. Machinist is working up a quote for me to go ahead and install hardened valve seats in the new heads. Don't know if it's necessary or not, but sounds like a good ounce of prevention. After mixed reviews, O-rings are out. I'll be staying >600HP, so the consensus is that O-rings just aren't worth it..

I replace a bunch of aftermarket injectors that were just installed. In my world I can't understand why people buy them for daily drivers. Of course,, I only see broken stuff at the shop. I will not install ANYTHING but OEM injectors. Bigger injectors (if they function properly) will only increase the "roll coal" effect.
