OK, I originally thought it was my DFuser upgrade harness that had my 05 light conversion headlight clips melting at the bulb due to it being directly wired to the battery, but I just yarded that out and replaced it with the harness from Clay that directly plugs into my original 02 harness and I had it start melting almost immediately again. The wires get hot fast when I flick on the highbeams, and yet the passenger side seems real slow to heat up if at all since I replaced the Dfuser.
Anyone have any ideas what the heck is going on here? Is there some kind of regulator attached to the light harness that could have failed, or do you think it is the bulbs? I am going to replace the bulbs just to see since they took some heat dammage with the old plugs.
Any help or ideas would be appreciated since I am pretty sad when it comes to electrical components. Thanks
Swap the bulb and holder side to side and try it again and see if it follows the light assembly. If not then it sounds like something deeper than the 05' conversion.
OK, I did what Clay said before I read this. The problem followed the newly burnt harness. I replaced the bulbs, as the Euro style ones in there are simply just too hot IMO, and I seem to have it licked now. Wires no longer heat up, and things seem fine.
Those Euro bulbs lasted 6 months before melting harnesses and coming apart themselves, and I am sure glad I bought two sets of harnesses from Clay when I did. Clay, I will take one more to replace the semi burnt one I have now too! Put one aside for me please brother. Or you could pass it off to Ed, as I will be in Seattle in October.
Chris, my lights are OEM now, as I had frosting issues as well as leaking issues with the plastic of the aftermarket HD 05 lights.
Bottom line, I am sticking to stock style bulbs and trashing the high intensity bulbs in the future. If anyone wants a Dfuser harness, let me know cause I am not going through the hassle of putting that back in.

While I am not always singing the praises of Ed's "OEM, Baby", this is one area where federal certification of illumination is something I am going to adhere to when I upgrade.

If you dont mind Ryan send it to me, I have made a couple of them up and am just wondering how Diffuser makes them as opposed to how I am. I have been running mine for about a year now with no ill effects. (05 Harley lights with stock bulbs)

Jim, the Dfuser is pretty simple, though not nearly as simple as Clays. Dual power wires, dual grounds, dual relays, and one plug that connects to the drivers side factory harness with two clips to plug into the H13 bulbs. PM me your address.
And Pop, this is the best advice I can now give on this whole matter, as I have fried 3 sets of clips now since trying to get brighter, and probably the reason why my aftermarket Harley Eagle Eyes failed too, as they frosted to what looks like heat dammage, and they started leaking probably due in part to the heat as well. So yeah, expensive lesson for the rest to learn as painlessly as possible with this info. Stick with standard bulbs, avoid the heat, and save your harnesses, and lenses.
And the worst part is the bright bulbs are not really that much brighter than the standard bulbs
The only bright bulbs that did not give me any issues was the Silverstars, but they only lasted 6 months tops in my truck.
