Ok, I'm talking 04 6.0l PSD's.

Since the 04's do not have a "scoop" in the up-pipe. Couldn't a person just find a dealer for SCT buy a tune from a person like Eric at Innovative that shuts off the EGR system and call it good?

Yes, there would still be some heat going into the EGR cooler, but just how much since all the "flow" would be going to out?

And, could there actually be enough pressure in there to "blow" open the EGR valve?

You could but YES the pressure can open your EGR valve.

If you have a bad cooler you need to replace it. Eventually it will completely fail and could leave you stranded and destroy your engine in the process.

IF I had a truck with the round cooler I wound not delete it as they seem to be very problem free.

I assume you advise as most do, install temp guages on "all" years.
If ect and eot never exceed 15* diff just leave it alone.
" " " " often " " " change oil cooler but do you leave the egr valve and round cooler eventhough you have tore down?
I ask this in light of your recent observations of fan behavior as effected by the egr.

I qould suggest gauges on all the trucks. I however have not laid out the money as of yet. I do do a lot of monitering with various scan equipment, as well as a fair amout of playing around with stuffs.
If ect/eot split is good I would leave well enugh alone. a motor that is taken aprt fewer times has less possibility for the human error factor.
what to do when its time to repalce the oil cooler is a matter of choice and local laws for inspection and if you have a "way" to get it to pass.
keep in mind I dont deal with to many modded trucks working in a dealer. So as far as effects of what happens when we do x thing is still a matter of trail and error for me as well. Learn as you go. the only differance is it easer for me to return things to stock much faster then the person that has done the job one time.
