Heater Core Leak Patch
A mechanic named Rob Watkins in Colorado said he could build me a custom intake manifold and head when my Cummins blew it's head gasket. He made a mess that cost thousands to repair. With a massive boost leak my EGTs exceeded 2,200 degrees and since the turbo is mounted on the passenger side of the engine bay, the heat from the turbo melted a hand sized hole in the heater box.
I now have air from next to the turbo constantly blowing through the vents on my feet. Obviously when the engine gets hot this can become quite uncomfortable in warm weather. I can divert the air by turning on my HVAC and selecting the air to be blown through different vents.
My heater no longer gets my cab air as hot as it used to, having such a cold air leak under the hood. My air conditioning doesn't blow nearly as cold as it used to. In the winter all of my interior windows are covered with a thick icy layer of frost that has to be chiseled away. Cabin heat does not get warm enough to keep the windshield thawed while driving.
A local shop tried to glue a piece of plastic over the gaping hole but air is obviously still leaking past. Does anyone have a recommendation on how to fix this leak? I've had my a/c system completely evacuated and recharged, no leaks. No coolant or vacuum leaks either. Another shop previously tried to rivet my heat shield to the heater box but that gained almost nothing. I need a totally tight seal. Very hard space to get into, not room to squeeze a hand in there without removing the turbo.
