i have the borg warner transfer case and it will only work in 4 wheel low if i want for wheel drive.... i can get it into 2wd i think.... the 4x4 high light wont come on and if i pull the shifter into 4 high it will go half a second in gear and then begin to grind like your missing gears in a manual trans....
easier to rebuild or replace? cost effective?

Are you sure that the linkage is allowing it to engage all the way into 4 hi?
If I were rebuilding one, I would start with a bearing and seal kit and a chain. Once you have it disassembled, then you can figure out any hard parts that you may need.

I had trouble with mine engaging the front axle at all, turns out the linkage inside popped out of place. Replaced the seals while I was at it, bearings seemed fine. I have heard (can't remember where) that the chain rarely needs replacing. After opening it and looking it over, I'd have to agree, unless it breaks, the chain is probably fine.
If your linkage checks out than i would say the oil pump broke and the t-case is shot. The 2hi and 4hi settings use the same gear that gets chewed up so the 4lo setting will still work. The BW t-case has an internal oil pump, and the mounting bracket is notorious for breaking. It usually results in lots of grinding and eventual loss of motion. It will make you think the transmission is toast.
