Brand new to the forum so don't rip me a new one for asking a question. I've got a 94 F-350 4X4 regular cab and it is rusted beyond what I wish to repair. I bought it as a toy project and this is the point I'm at: I bought a 95 F150 in Atlanta, Ga. for it's rust free body and drove it back to Iowa. My 94 F350 is a "Frankenstien" from the pervious owner who changed out the blown up 7.5L for a 78 Lincoln 460 2Y which by now leaks every fuild misses like crazy and has a wicked vibration above 3500 rpms. The 95 f150 has a 4.9L in-line 6 with low miles and runs like a champ. Here is what I want to do... I would like to swap out the near dead 460 for the good 6 banger and the problem I've run into is the tranny. The 460 is mated to a 5 speed with a manual tranfer case the 4.9 is mated to a 5 speed zf 2wd gear box. Did Ford offer the F150 5 speed 4x4 with the same transfer case that I have; manual not push button? The 4x4 tranny I have is a big block pattern and I need to go to a small block pattern 4x4 tranny. What are my options?
The problem is that the 5 speed behind the 300 is not the same 5 speed you have in your truck now. It's a much weaker one. Ford did put the smallblock version of that tranny behind 300's, 351's so the good news is that what you're looking for does exist. The bad news is that neither tranny you have is going to work.
How about swapping the guts out of the big-block trans into the one behind the 300? At the same time he will be swapping tailshaft housings so the transfer case will bolt up to the small ZF5... Unless the small-block and the big-block transmission cases are physically different in the tailshaft housing flange area too, are they?
Looks like I need to buy another tranny... crap! Well I kind of suspected this and started looking around on Craigs List. I found a 93 f150 some guys is dumping for $500 with a 5 speed 4x4 transmission. Looks like I need to give this guy a call. So are there different transfer cases between these years f series;93, 94, 95 - f150 vs f250 vs f350???
the biggest issue your looking at is that there are 2 diffrenct type of transmission put into these trucks
Mazda 5 speed that was put behind 300, 302 in F150's and light duty F250's
The ZF5 Small Block was put behind 300, 351 F250, F350+ heavy duty trucks
The ZF5 Big Block was behind the 460 in the same trucks as above
The ZF5 Diesel Block was behind the 6.9, 7.3 (i believe, defiantly the 7.3, The 6.9 might have been a big block pattern) in the trucks above
The cases for all three units are the different, the extension housing are different, and the gear sets and main shafts are different. So you cant interchange parts between any of the two different models.

For those years the transfer cases should all be the same one... Borg Warner 13-56.

The 6.9 and 7.3 diesels (both IDI and PSD) are all the same bolt-patter, which is different from the big-block gasser. A big-block ZF5 can be redrilled to bolt up to a diesel, but I'm not sure if the other way around is possible.
