looking for tips on replacing the transfer case motor as well. or 'transfer case acuator'?
looks like it's a bit hard to get to. there's a plate that blocks access to it somewhat. it also says it has to be installed as '4wd high'. so i'm guessing i have to somehow manually shift the truck into 4wd high with a wrench or something before i can install it?
"Alright! I went for it. I just didnt want to do something that i shouldnt. Soooo, future reference.....disconnect plugs, remove the 3 10mm bolts, and remove the motor. The case fluid does not leak out when it is removed. The "servomotor actuating arm" is at about 10o'clock/4o'clock when in 4lo, 12o'clock/6o'clock when in 4hi, and 1'oclock/7o'clock when in 2hi (turning the shaft or 'arm' clockwise to go from 4lo to 2hi) ...atleast thats what i got out of it. It did take a little bit of muscle with the wrench i had on it. You can feel it click into the gears though. Thanks for your help Fordfan. Even though all it took was for me to be convinced that it is possible and that i wouldnt break anything. haha "
You might want to check out these threads. They talk about a common 4X4 functionality problem. They may have nothing to do with your problem. Especially after the direction you have been going. You seem to have a handle on your issues. But, who knows, these may help. They may not. Just a suggestion. ;

ok problem is solved.
it was the transfer case motor/actuator. once i replaced it, the 4x4 worked like it used to.
was quite easy, 7 bolts (4 on the skid plate?), 2 plugs.
mine started working ok don't know what happened tried to find a vacum leak and couldn't see any cracked hoses defrost works ok. might take it to a shop and see if they can hook it up to a meter and check the vacum. once after I shut it off and opened the hood heard air leaking but that only happened once
My 2005 FX4 had the same problem several years ago, no 4X4... took it to the dealer they told me it was the "electric shift motor" they changed it and it has been fine since.
I talked to my mech. And since it was working said he probably couldn't find the problem. It acted up again this week but started working again. I think you are right because I don't have a vacum leak at least everything else works. And fused are ok. guess will wait until it stops all the way

The plug on the transfer case. I was just under looking at mine and there is a plug on the bottom, towards the back and one on the top... Which one is for the control module? This is on a 2002 by the way.
There are two plugs going to the shift motor/encoder. One is two wires to turn the shift motor. The other is 6 wires to report the shift motor movement/position back to the control module.

Awesome thanks! I removed the lower plug and milky water came out... I have a bad feeling my no 4x4 wont be an easy fix... Damn floods from Irene....
One more question. I checked Fuse number 19 which is the 4x4 module and there is no power at that fuse. Is there supposed to be constant voltage there? And if not would that mean the module under the glove compartment went bad?
I don't have a diagram for a 2002, but my 2004 should be the same. Fuse 19 should be hot at all times. If it isn't, there is a problem in the fuse box. Sometimes the fuse base will corrode or get loose. Pull the fuse out and check for power at the base.
Well I made a mistake and was in the wrong row. Fuse 19 is getting power. I checked the plug to the transfer case and it was getting nothing. I replaced both relays under the hood and still got nothing. Does this mean the modular is the last possible reason I'm not getting power to the plug?
