Leaky Pinion Seal Replacement ...

Going to try to replace my pinion seal myself on my 2006 10.5" SRW Rear Axle. I've searched the forums to learn from what others have experienced and read through the workshop manual and here is a "to-do" list I’ve compiled as a result.

"Real" Ford Techs & other knowledgeble folk ... please review and let the shade-tree's know of any tips / corrections.


Non-Typical Tools needed:
- 12mm 12-pt Socket, 3/8 Drive
- lb-in Torque Wrench w/ Dial Indicator
- "Something" to hold the pinion flange while removing the Rear Axle Pinion Nut
- Gear puller or Slide Hammer

Parts Needed:
- E8TZ-4676-B, Pinion Seal
- 390313-S100, Rear Axle Pinion Nut
- F3TZ-4859-B, Pinion Deflector (Not Sure if this is needed)
- N811880-S100, Rear Dive Shaft Bolt x4
- 75W-140 Rear Axle Oil
- Premium Long Life Grease

Steps:
- Clean the “oil cake” from around the pinion seal on the differential housing

- Index mark the driveshaft to axle flange
- Remove & discard the 4 driveshaft bolts (12mm, 12pt socket)
- Carefully position the axle out of the way

- Jack up the rear of the truck and position the rear axle on jack stands
- Remove the rear wheels
- Remove the brake caliper bolts (2 per side)
- Carefully position the brake calipers out of the way

- Using an lb-in Torque Wrench w/ Dial Indicator and socket, turn the Rear Axle Pinion Nut clockwise and record the rotational torque requires to maintain rotation of the pinion through several revolutions. Pinion bearing preload specification is 16-29 lb-in.
- Index mark the rear axle pinion nut in relation to the pinion flange
- Using a tool (not sure what tool), hold the pinion flange while removing the Rear Axle Pinion Nut. Count the number of turns required to remove the rear axle pinion nut. Discard the Rear Axle Pinion Nut.
- Index mark the pinion flange in relation to the pinion stem
- Use a gear puller or slide hammer to remove the pinion flange
- Inspect the pinion flange & replace if necessary
- Force up on the metal flange of the old rear axle pinion seal. Use vise grips to grip the seal flange and hit the vise grips with a hammer until the rear axle drive pinion seal is removed.

- Lubricate the new pinion seal with premium long-life grease
- Position the new seal to the axle housing and drive in with a block of wood or other suitable tool
- Lubricate the pinion flange splines with clean synthetic rear axle lubricant.
- Position the pinion flange on the drive pinion shaft, aligning the index marks made during removal.
- Tap the pinion flange back down on the drive pinion shaft (manual calls for a special tool -- not sure what to use here)
- Apply red thread locker and install a new pinion nut.
- Using a tool (manual calls for a special tool -- not sure what to use here), hold the pinion flange while tightening the pinion nut to one complete turn LESS than it took to remove the pinion nut.
- Stop here and rotate the pinion to make sure the cone and roller bearings are seating correctly. Begin taking preload readings with the lb-in Torque Wrench, comparing them to the original recorded reading.
- Continue tightening the pinion nut until the original preload reading is obtained. If the original preload is exceeded (nut tightened too much), a new collapsible spacer and pinion nut must be installed.
- Install the driveshaft noting the index marks madder during removal.
- Apply red thread locker & install 4 new Rear Dive Shaft Bolts, tighten in a cross pattern to 82 lb-ft.
