I have an 04 that blows a lot of black smoke and looses power around 1,500 RPM when the motor is warmed up. I put a new EGR valve in, and now the problem is a lot worse. The check engine light has not come on and there are no error codes. The warranty has run out and I would rather not have to take it to the dealer. I had to unplug the egr valve to make it back home, the truck seems to run ok unplugged. Any ideas on what the prolem could be?
ever pull the egr valve out and clean it? Your EGR Cooler is probably clogged too. Have white spots around the coolant fill bottle? "puking"
I just did a full egr delete on my truck 3 weeks ago after having it spend a week in the shop for all these parts failing.

as you can see what the exhaust has to flow thru..builds up with soot..this EGR cooler only had 800 miles on it when i removed it.
Also clean the EGR valve..that gets sooted up..

I have 122,000 miles. There are no signs of puking. I bought the truck new and I am on my 4th or 5th egr valve. At 93,000 miles the turbo was cleaned and the egr valve and exhaust pressure sensor were changed.
Have you had any computer flashes done? The most recent calibrations can help the EGR operation. In addition, a good fuel additive can be
helpful for a cleaner combustion.
Also, have you flushed and changed your coolant? What has been your history on air filter changes?
I just heard from the dealer they are claiming that the new EGR valve that I put in last Friday was ruined by carbon and that they have to remove the intake manifold to clean everything and install some kind of EGR baffle, I forgot what else they said it needed. Has any one heard of this baffle for the EGR system? I think they may be bull****ting me on this. Any way they say it will be $1,400 for all the work, this truck is the biggest peice of junk I have ever owned.
Is there a tuner that will keep the stock power settings and just disable the EGR operation?

I have changed the airfilter about every 25,000 - 30,000 miles, the filer minder has never moved. The truck has been flashed several times but I don't think that I have the latest flash, the dealership is going to check.
$1,400 for what? Wanna explain exactly what he quoted.
New EGR valve, ebp sensor, he said they were going to remove the intake manifold and clean out the intake manifold and EGR passages and install some baffle. there may have been something else I was so in shock at the 1,400 that my mind was not functioning properly. I did tell him that I want my old EGR valve back which I bought last Friday.
Eliminate the up pipe that feeds the EGR cooler, stuff the EGR back in the hole and leave it unplugged. The newer flash eliminated the exhaust back pressure sensor input if I'm right.
Egr baffle is a new device from ford that is installed right in front of the egr valve in the intake. Its just a metal plate that sits in front of the egr port in order to block oil deposits from sticking to the egr valve and building up deposits. It only runs about $15, a new egr valve is almost $400 so where is that dealership getting the other $1000? For that price they better be replacing that intake!! Even if they are charging $100 an hour, they are charging you 10 hours for that repair. Intakes that carboned up are few and far between. If you drive them hard enough you can blow most of that out. Since it was built in 2004 then it should still use the ebp sensor and that may be a big part of it. That is the primary input for turbo vane response, if it is incorrect and the turbo is moving the wrong amout of air you can get tons of smoke out the exhaust.
