Transfer case question

Transfer case question

To start with my truck is a 1978 F150 400/c6/205. When i have the hubs locked in and driving with the transfer case in 2wd i can hear a very slight "whine" almost. In 4wd it is the same case just a slight "whine". Going down a hill with a load behind me when i let off the gas today in 4wd it kinda sound like something binding up in the transfer case and in maybe just 5 miles of driving at 40 mph my transfer case got really hot, you could feel the shifter shaft and it was very warm. When i made it back i pulled the plug and the gear oil looked normal, slightly grayish but was pretty warm. The transfer case was rebuilt by a shop in town two years ago, supposed to have new bearings and seals. I was wondering what would cause this and what i should look for? Is it normal for the noise under normal driving, the slight "whine", and for the transfer case to get that hot?

Wow, the shifter for the case was hot too? The shifter is attached to the adapter, and is isolated with a bushing. In order for the shifter to transfer enough heat so you can feel it through the shifter, the case has got to be wicked hot.
OK in order for anything to get this hot, it has to have some sort of friction problem. Now, the internal bearings are getting lubed all of the time, as are the output bearings. Typically with 205's, if a bearing fails it is usually because the seal and bearing retainer were installed incorrectly. ALright the seal cant be reall installed wrong, but the retainer does have an oiling hole that helps to keep lube on the bearing. The retainer can be installed wrong and the hole will not line up with the groove in the case. This might be something to look at.
If this is the case, and you generate that much heat, the seal will be letting out some juice pretty soon too.

When mine went out, it was those rollers that are a real pain in the neck to install- those 10 or so with the washer on the one side that you have to "glue" in place with grease in order to stick in the shaft/gear. Its kinda tough so maybey they screwed that up? But mine wined also because the failed bearing journal allowed the gear to move around in there a little.
