Puking is when the engine is either overboosting or has too much coolant and it blows out of the degas (overflow) reservoir. You will notice white residue around the cap on the reservoir.
Not sure what year 6.0 you have but like riggz says one of the causes of puking is too much coolant in degas bottle. The older 6.0s (03-04) have the coolant MAX and MIN level stamped in the bottle. If you fill to the MAX level mark, it will probably puke if you are stock and pull a load. If you run a tuner and fill it to the MAX level, it will puke all of the time. In 05 Ford came out with new coolant level stickers. The new MAX level is basically the old MIN level. I run mine where I just see coolant in the bottle when the engine is cold. When the engine is hot, the level is at the new MAX level. Running at this level has reduced my truck puking significantly.
I recently bought a 2004 Excursion 6.0 4X4 and I have minimal amount of white flaky/chalky substance around my filler-cap.
1. Is a small amount of this white stuff ok?
2. Where can I get the new min/max sticker?
3. Does this mean the degas filler-cap is bad? Shouldn’t that be a tight seal?

There shouldn't be any white around the bottle or lid. You don't need the sticker the old min is almost exactly the new max but if you want one a Ford dealer will sell you one I am sure. The caps do go bad from time to time. The seal needs to be able to vent enough to let the coolant expand and not bust the bottle or a hose.

So with 10,000 miles left on my 100,000 mile warrantee (90,000 on it now) if I take it in will this be covered? Any ideas on what would cause it?
If I was in your shoes and had the time to let the truck sit at the dealer I would take it in after I was sure the bottle wasn't over full. There are a couple things that cause puking and from simple to sucks they go like this. Over full bottle, bad degas bottle cap, Egr cooler boiling coolant= new oil cooler,and the dreaded head gaskets.If you check the coolant for combustion gas and it isn't present it is one of the other problems.If you have combustion gasses in the coolant you will be happy you have warranty. Thanks for the heads-up. My cap did test bad the other day, it would not hold pressure and I'm buying a new one tomorrow at the dealer. And I did top off the degas tank to the "max" fill line. The antifreeze went somwhere because it is now at the min-line again. This was after about 1500 miles of driving.

If you are loosing coolant like that best hope is its the cap. Notice any clouds of white smoke following you? Is your engine oil milky? If the answers are no and it still pukes with the new cap make the dealer or check yourself for combustion gas in the coolant very soon.
