Hard Start getting progressively worse.

I have a 1985 F-250 6.9L. I did my ip housing switch-out so I could have a tach about a month ago. I tried to pump-time it myself. I got it to 6 degrees by ear. I have a friend that runs a diesel performance shop. He fine-tuned it to 10 degrees. He was actually impressed I got it that close to 8 by ear. I was too. He advanced the timing a bit more than ford and claimed that there wiould be a little more power and better fuel economy.

From the time I started the truck infront of his shop, I noticed that as usualy it fired right up on first crank, but for ~ 10 seconds, the pump stumbled and labored, then leveled out and the truck drove as he said it would.

Since then, starts have been getting progressivly worse. It always fires up after glow light shuts off. Depending on how cold it is, it will run/stumble and fight to stay alive longer or shorter, then level out and run perfect.

Recently, it fires right up, goes right to stumbling and then shuts off. I then have to sit there and and crank over and over with my foot on the gass till it fires up. When eventually it does fire, it runs just fine. Im concerned because the temperature here in Calgary is dropping and winter it right around the corner.

My only guess is the return fuel line. I noticed when i was doing the ip switchout, the return fuel line looked to bei nrough shape. My buddy with the diesel performance shop noted the same thing.

Should I order a return-line fuel kit?

Yes you should change the fuel return lines and caps between the injectors. What is happening is that thru cracks in the original lines air is getting in to the fuel system letting the fuel return to the fuel tank leaving the IP dry with no fuel. Do not crank more than 20 seconds as the starter will overheat and cost big$$ to replace.

Also there are two O rings per injector that must be replaced, they are actually the most important item.
