Ive been finding some sweet Dana 60's in the want ad lately and ive been thinking about putting a couple under my 89 f150 with a 6 inch suspension lift. once I get the axles and maybe a few trips to the junkyard how hard will it be to throw them under there? ill probably have a locker put in the back and have them regeared but that wont really affect anything right. I have a welder and some knowledge and my truck can be non-usable for 5 months.
to put one in the rear you will need to grind off the old spring perches and the shock mounts, and re attatch them so they line up to the suspension on your truck, than you will need new 8lug wheels, and then a new u-joint or driveshaft, depending on how yours ends up. for the front you will need to do some modification (your trucks TTB right?). you will have to either mount leaf springs up front and re mount the perches (if possible) on the 60 front, or set up a 4 link suspension using your old coils and possibly your old radius arms (probably not though). and you will have to get the steering and all that set up as well. and if your running 15" wheels and still want to run them you will have to grind down the caliper on teh 60 front.
If you can go with Ford parts, like a Ford D60 from 80 up or a 10.25 from a single rear wheel truck, you should be able to just go ahead and bolt it in. For the front, you might be able to adapt the F250/350 leaf mounting setup, and if you get lucky enough to find a F350 high pinion D60, you won't have to butcher the engine x-member too much... It may be easier for you to buy a 250HD or 350 chassis and swap your body on, that way, even if it has the TTB, it's leaf sprung, and, you'll already have the HD rear axle, not to mention a much stronger frame(rails are about ¼" thick.) As for running 15" wheels, I would if I could, but, I have caliper issues on the front, and, they won't quite clear my rear drums either...

Box the frame, get two D60 fronts and go hydraulic rearsteer. You won't be able to get a shortbed/shortcab F350 man! Well anyway, when you sell your 1/2T with the blown axles I'll give you $100 for it
I dont like shortbeds, hence i dont have one. And rear steer, f that. I just wanted to beef it up but itll probably be too much work for not enough results.
