I don't have a vaccum pump for testing. I'll work on trying to find one. But, I did notice that I don't have any vaccum on the EGR vaccum line when I put my thumb over it and apply slight throttle. Should i have a consant vaccum? Or only when the throttle is applied? Can the EGR vaccum regulater be broken or the DPFE sensor screwed up causing no vaccum.
It would be nice if you could get a custom tune to delete all the EGR crap and take it off your truck altogether. I never dealt with such a project but have heard it being done a few times on the 6.0l diesel. I'm no fan of EGR, had to do some work recently on an Explorer and the mechanic showed me what to replace as he was having similar problems with his explorer and hasn't sorted it out yet. A DPFE from Ford cost around $150. They tend to clog up over time. Also be careful with the vaccum lines they are brittle plastic. I broke one and used a piece of silicone fuel tubing to fix it.
You should get vacuum when you touch the throttle... part throttle, something. Light-to-medium loads is when the EGR comes on, every other vehicle I've ever played with the EGR on, I've been able to get vacuum at the EGR when I just tap the throttle.
I'd think the DPFE would trigger a CEL if the EGR wasn't coming on, but who the heck knows...

Since putting the muffler on it started stalling. After about 4days of driving around with it stalling it seemed to have re-calibrated itself because now it runs and idles really good. Exhaust even sounds better.
Haven't done anything with the EGR valve problem but 80% of the problems are now gone. I think that the muffler was playing a part in all of this afterall, because I now have way more power but it could be better. I'll keep you all posted...
Thats weird, I screwed around with exhaust on these trucks a lot with no problems, of course they didn't have EGR. Would be nice to see what your A/F ratio is doing.
I have noticed a decline in gas mileage latley and a fuely smell out of the pipe but, not bad. The decline might be the way I'm driving it though, Love the exhaust sound.
Good old Cop's,,,ahh 200 k,,its about time for all of them to be replaced,,Go with MotorCrafts ! Any valve noise now,,,or has this all cleared up now ?
Bad news guys, I still have problems!!!! Definatley improved in the power department but I still have a miss intermittently and last night it stalled out on me 3 times. I will be replacing all the COP's when I can, SOON. And then go from there.... Keep you all posted for sure

Been there and done that with my 99. The V10 did not start miss-firing until i swapped the plugs and boots. Thought it was a COP, but because it was intermittent, it wouldn't throw a code.
I changed ALL the COPs and boots again and nothing improved. After all was said and done, it was the injector harness.The plugs were not secure at the injector itself and was intermittently losing contact. The problem was created by moving the harness around for the plug change and was exacerbated by years/mileage.
